EnerGenius IQ is a rugged utility-grade battery charger/rectifier with microprocessor control. In addition to providing DC power and charging your battery, EnerGenius IQ automatically tests your battery performance, logs all relevant site data and clearly communicates results. Key Features Constant voltage, current limited and filtered DC output
Simultaneously supplies smooth DC to critical loads, recharges the connected system battery and automatically maintains flooded lead-acid, VRLA, or nickel-cadmium batteries in peak condition.
Batteries have limited lifetimes, and can fail without warning. The on-board battery system determines if your battery can support a connected continuous load without taking the battery offline or shutting down charger input power.

Black box recorder discovers hidden battery and site data to direct preventive action
Data recorder captures and logs previously unavailable system and site data. Data helps to perform failure analyses and to demonstrate if site conditions are conducive to long battery life. Users can leverage this knowledge to improve reliability of battery sites throughout their networks.
Dual microprocessors provide internal fault tolerance, and provide a level of system reliability superior to either conventional analog or single microprocessor-controlled chargers.
Optional multi-function communications module extends the IQs capabilities to the network
CommsGenius provides Modbus networking (RS-485 and Ethernet), precise digital load sharing for two chargers, and PC-based charger setup & administration.
User PC workstation
SENS Setup Utility is a PC-based application that communicates with the charger over USB. It is included with the Modbus communications option and the forced load share & remote temperature compensation package. Setup Utilitys GUI makes communications parameter setup easier than ever before, and enables deployment of pre-programmed standard voltage and alarm settings to multiple chargers, as might be required across a fleet of chargers.

INTRODUCTION General product description Dual microprocessor controlled stationary AC-DC power supply/battery charger with built-in battery health assessment system. SCR type power train with single-phase input, full-wave rectification and filtered output. Designed for permanent installation and operation in utility substation, oil & gas, engine starting and similar mission-critical applications. Product mission To cost-effectively maximize reliability of critical DC-driven loads by providing: Well-filtered DC Maintaining parallel-connected system batteries in peak condition Automatically performing battery system checks, and Logging all relevant data to enable early warning of problems and perform root cause analysis of system faults Battery charger/power supply function Delivers filtered DC to simultaneously power DC loads while accurately recharging and maintaining a parallel-connected system battery in peak condition. Designed to deliver high reliability under harsh conditions for a useful lifetime up to 30 years. Battery health check function Built-in check system assesses battery function by periodically reducing charger output voltage to near nominal to evaluate the batterys ability to carry the connected system load. Charger remains ready at all times to carry the system load should the battery fail during check. Check can be user programmed for frequency and duration of automatic checks, and can be initiated manually using a button on the chargers front panel. Data logging function A black box data logger captures and records information relevant to charger function, battery function and the system environment. Data can be analyzed using SENS Insight PC-based software to help predict system problems, or discover root cause problems in case of system breakdown.

Current-controlled automatic equalize: Charger automatically enters and exits equalize mode depending on current demanded of the charger. Entry into equalize mode is at 95% of the current limit setpoint. Return to float mode is at 70% of output current setpoint. Automatic equalize ends either after the charger drops below the exit threshold value, or after the pre-set equalize time expires. This mode can be user enabled or disabled. Periodic automatic equalize: Charger enters equalize mode periodically for a user-adjustable duration, at a user-adjustable frequency. This mode can be user enabled or disabled. Battery check mode: Battery check mode causes the chargers output voltage to drop to a useradjustable value, permitting a healthy parallel-connected battery to support the connected DC load. During the test the charger assesses whether the battery is capable of supporting the load. Should the battery fail to support the connected load the charger will continue powering the load without interruption, terminate the test and issue an alarm. Battery check mode is initiated either manually with the front panel BATT CHCK button, or automatically. Duration of battery check is user adjustable, as is frequency of the automatic check. The automatic check mode and BATT CHCK button can be user enabled or disabled. Equalize charging time limits User selectable in one-hour increments from 1 to 255 hours. Output current limit and adjustment Electronic regulation is factory set at 100%, user adjustable from 33% to 110% of the chargers rated output current Output regulation Combined line and load regulation, including electronics warm-up drift, is better than +0.5% at the chargers output terminals under all combinations of rated load, input voltage and input frequency. Output regulation with the optional blocking diode is equally good except at extreme low-line conditions. Dynamic response With the standard filter and when connected to a battery having rated A-H capacity greater than 4 times rated output current of the charger, output voltage will not deviate beyond 5% of the initial steady state output voltage when subjected to load current changes between 20 to 100% and 100 to 20% of full rated load current. Recovery to within 1% of steady state voltage is within 200 milliseconds. Response time is slower when charger is fitted with the optional 30 mV output filter. Turn-on overshoot DC output overshoot at turn on, with or without battery, is limited to less than 5% of the adjusted float or equalize voltage (whichever applies) for any output load between 0 and 100% of full rated load. Battery temperature compensation Local temperature compensation (TC) is standard, with standard sensor located on the chargers control card. TC slope is user programmable, and can be enabled or disabled by the user through the chargers keypad. Slope setting range is 0.0 to -5.5mV/C/cell for lead-acid battery and 0.0 to -4.0mV/C/cell for nickel-cadmium battery. EnerGenius IQ detailed product specification 6.7 Selective overvoltage shutdown (SOVSD) Shuts down and locks out a runaway charger until manually reset by shutting down SCR drive. Antifalse shutdown system prevents spurious operation. Selective operation means that a charger shuts down only if it is causing the overvoltage problem. If another DC source is causing the overvoltage problem the charger does not shut down. A manual hardware interlock eliminates any possibility of accidental software-initiated change to the over voltage shutdown point. To accommodate the wide range of battery configurations the over voltage shutdown value is user-configurable. Overvoltage shutdown actuator redundancy Two series-connected switches driven by separate microprocessors running different software must both be closed in order for the charger to operate. This ensures that either microprocessor can independently activate the overvoltage shutdown system. It also prevents a single failed actuator switch from disabling the overvoltage shutdown system. Thermal protection Should heat sink temperature rise to the maximum safe value (due either to excessive ambient temperature or blocked ventilation) the thermal protection system reduces output current limit to prevent further increase of heat sink temperature. Reverse polarity protection All chargers include an audible alarm that sounds if a battery is connected backwards when the recommended startup sequence is followed. The EE Plus and EE Extreme charger configurations also include a reverse battery protection diode to prevent charger damage in case the DC breaker is closed into a reverse polarity battery. Optional blocking and reverse polarity diode assembly The standard charger housing accommodates the blocking and reverse polarity diode assembly used in EE Plus and EE Extreme models. USER INTERFACE Local interface summary: The user interface includes a 2 x 20 character backlit LCD displaying plain language text, a multicolor LED mimic panel to show system status at a glance, and a user control panel with two dedicated function buttons and five multi function buttons. ALARMS AND INDICATIONS Alarm indication Any alarm indication causes plain language text to appear in the LCD, and changes the appropriate LED on the mimic panel. Normal LED indication is green. Alarm LEDs are red. Warning LEDs are amber. Multiple alarms result in the relevant LEDs changing color and multiple alarm message screens on the LCD. Packages of either five (Standard) or seven (Extended) individual alarm relays are optional, and fit in the standard charger housing. Either multiple relay package may be retrofitted in the field. 8.2 Standard alarm conditions Alarm conditions meet the requirements defined in NEMA PE-5, and include enhanced function. All alarm messages, LEDs and relays are non-latching. All alarm events are recorded in the on-board data logger (see Section 10). AC Failure alarm When AC supply voltage is below ~ 80% of nominal, or above ~ 110% of nominal the summary alarm and optional AC failure alarm relay activate immediately, without delay. AC Input Out of Specification indication When AC input between 84-88% of nominal, and between 106% of nominal the mimic panel AC LED changes to amber color to indicate that AC voltage is out of normal specification. No failure relay activates. Charger Failure alarm When the charger is not delivering the expected output (either failing to deliver current when demanded, or delivering current when not demanded) the summary alarm relay and optional charger fail alarm relays activate after the time delay. Ground Fault alarm Ground fault indicates excessive leakage current from the charger output to earth ground. Ground fault alarm sensitivity is adjustable via the front panel control to three user-selectable settings (High, Medium and Low Sensitivity) and OFF. Ground fault alarm thresholds are based on insulation resistances of 3K to 30K for 12 & 24VDC units, 10K to 100K for 48VDC & 120VDC units and 20K to 200K for 240VDC units. Worst-case initial tolerance of resistance values is +/- 30%. If the ground fault alarm is enabled, a positive or negative ground fault activates the summary alarm relay and optional ground fault relay after the time delay. 8.2.5 Low DC Voltage alarm The low DC voltage alarm is adjustable from 1.70-2.20 V/cell for lead acid and VRLA batteries or 1.00-1.40 V/cell for NiCd (per NEMA PE-5). This setting is inhibited from being adjusted below the End of Discharge alarm setting. When the low DC voltage alarm threshold is reached the summary relay and optional low DC voltage relays activate after the time delay. If the alarm condition goes away during the time delay the relays do not activate. 8.2.6 High DC Voltage alarm The high DC voltage alarm is adjustable from 2.20-2.50 V/cell for lead acid and VRLA batteries or 1.50-1.70 V/cell for NiCd (per NEMA PE-5). This setting is inhibited from being adjusted above the Overvoltage Shutdown setpoint. When the high DC voltage alarm threshold is reached the summary relay and optional high DC voltage relays activate after the time delay. If the alarm condition goes away during the time delay the relays do not activate.

Shutdown settings are adjustable from 2.20-2.50 V/cell for lead acid and VRLA batteries, 1.50-1.70 V/cell for NiCd (per NEMA PE-5). This setting is inhibited from being adjusted below the High DC Voltage alarm setting. An overvoltage shutdown immediately shuts down and locks off the charger power train and illuminates the relevant LCD and LED front panel indicators. The summary alarm relay and optional high DC voltage alarm relays are latched in the failed position. The charger must be manually power-off-reset to clear the alarm relays and restart the charger. 8.2.8 Battery Check Failure alarm Battery check operation is described in Paragraph 5.2.5. A battery check failure activates the summary alarm relay and the optional battery check alarm relay on the Extended Alarm Relay Card after the time delay. Pressing the front panel ENTER/BACK key shuts off the audible alarm and resets the alarm relays, but leaves the battery status LED latched red until either manual reset or successful recheck. Battery End of Discharge alarm The battery end of discharger alarm is adjustable from 1.70-2.20 V/cell for lead acid and VRLA batteries, 1.00-1.40 V/cell for NiCd. This setting is inhibited from being adjusted higher than the Low DC voltage alarm setting. When the end of discharge voltage alarm threshold is reached the summary relay and the optional end of discharge relay on the Extended Alarm Relay Card activate after the time delay. If the alarm condition goes away during the time delay the relays do not activate.

8.3 Optional charger control inputs The Extended Alarm Relay Card includes one pilot relay that automatically closes when the charger enters EQUALIZE mode, and opens when the charger reverts to FLOAT mode 8.4 Alarm relay time delay Relays activate between five and thirty seconds after alarm occurrence, except for AC line failure, which has no delay. The first alarm begins the delay timer. Relays for subsequent alarm conditions occurring within the original delay period activate at the end of the delay period started by the first alarm. OPTIONAL DATA COMMUNICATIONS SYSTEM The IQ battery charger may be equipped with a CommsGenius accessory module. The two primary functions are data communications and synchronizing of the operating modes of two digitally controlled IQ chargers including forced load sharing. Including the CommsGenius in an IQ battery charger provides the ability to monitor and/or configure the battery charger remotely using either serial or Ethernet Modbus connections or locally via the USB maintenance port. One processor provides basic charger control functions while a separate processor manages the user interface, most alarms, the history log and external communications. To provide redundancy in alarm indications the control processor drives the summary alarm relay, while the monitor processor drives the optional discrete alarm relays. Each processor is capable of independently operating the overvoltage shutdown system. Inspection is performed at every step of the assembly process. (Quality is built-in rather than inspected in) Hardware and software function is validated at final test Standard factory assembly and test procedure The standard assembly process prescribes the tests and calibration that are performed on the product. These activities include, but are not limited to the following: Insulation breakdown test using a hipot device to the standards prescribed in UL standards Performance testing to insure that the product meets its critical performance specifications Calibration to the correct output, alarm and shutdown voltages Correct function of alarms An extra charge may be applied if supplemental test activities (e.g. extended burn-in) are required. 16.3 Witness of standard factory procedures Customers are welcome to witness assembly and test procedures. Connect AC wiresEnsure that the AC input supply is de-energized and the charger AC input circuit breaker is opened. Wire the AC input circuit to the empty lugs of the AC input breaker. Connect the earthed conductor of the AC input circuit to the grounding lug inside the charger. See TABLE 2 for AC input breaker wire size. See FIG 1, FIG 2 and DIA\00568 (back of manual) for wiring and breaker location. Connect DC wiresEnsure that any battery disconnect device in the system, if used, is opened (batteries disconnected from DC bus), and that the DC output breaker in the charger is opened. Connect the DC output wires to the load side of the DC output breaker, observing the correct polarity as labeled on the charger next to the output breaker. Make sure small signal leads also attached to the breaker remain connected. See TABLE 3 for DC output breaker wire sizes. Verify battery voltageWith the charger input AC and output DC breakers still opened, close any system battery disconnect, if used, and measure the battery voltage at the battery (left) side of the charger DC output circuit breaker, making sure it is near the nominal DC voltage rating of the charger. See TABLE 5 for typical values of open circuit battery voltage for most common battery configurations. Verify battery polarityWith the DC output circuit breaker still opened, close charger AC breaker to start charger. The charger status display will come on and the charger will execute its initialization routines. The charger output should ramp up to within 5% of battery voltage. It will not ramp up to the float voltage setting until the DC circuit breaker is closed.

If a beeping tone is heard at this time, the polarity of the battery connection to the charger is incorrect. Turn off the AC power source and correct the reverse polarity problem.

Close the DC output breakerDepending on the state of charge of the batteries and the load on the DC bus, the charger may go into current limit at this time, in which case the output voltage as displayed on the LCD will be reduced as the charger operates in constant current mode. Eventually as the battery is charged, the charging current demand should taper to a value below the current limit set point of the charger, and the charger should revert to constant voltage output. If Automatic or Equalize charging modes are desired press the CHARGE MODE SELECT button on the front panel (see FIG 5 for CHARGE MODE selection and Section 8.2 for description of available charging modes). Set the EQUALIZE TIME LIMIT to the desired value (see Section 8.4.2).

5.1
MECHANICAL INSTALLATION
Lifting The charger is designed to be lifted from the bottom by pallet jack or lift truck. 5.2 Charger Mounting Options The charger is designed to mount on a wall using wall mount flanges on the sides of the chassis. See drawings at back of manual for details on mounting configurations. 5.3 Ventilation The charger is designed to be convection cooled. Required clearances around the unit for proper cooling are 6 inches on the top and 4 inches on the bottom. 5.4 Environmental Considerations The charger should be installed in a sheltered area, protected from rain and snow. The suggested operating temperature range is 20 C to +50 C, but the charger will operate safely outside of this range. The charger is rated for 40 C for black/cold start, and once it self heats to 20 C is guaranteed to meet all published specifications. The charger thermal limiter reduces output current to prevent over-heating when ambient temperature is too high.

AC Input Connections The battery charger is designed to be permanently connected to an appropriately rated single phase, grounded AC mains circuit. Wiring used must be sized appropriately for the charger input current and must be selected to meet any applicable local codes (see TABLE 1 for charger circuit breaker ratings and TABLE 2 for recommended wire gauges). Connect to the line side of the input circuit breaker and ground lug via conduit knockout openings on the lower left side of the charger enclosure (see FIG 2). The earthed conductor of the AC mains circuit must be connected to the charger-grounding terminal. Input (AC line) wiring must be kept at least 1/4" (6.3 mm) away from all output, alarm, data interface wiring, and from other uninsulated electrical parts not connected to the input conductor.

DC Output Connections
WARNING:
OBSERVE PROPER POLARITY WHEN CONNECTING THE BATTERY CIRCUIT TO THE CHARGER. FAILURE TO DO SO COULD RESULT IN EXPLOSION AND DAMAGE TO THE BATTERY CHARGER. SHOULD THE BATTERY CONNECTIONS BE REVERSED, A BEEPING TONE WILL BE HEARD WHEN AC POWER IS APPLIED. IF THIS TONE IS HEARD, RECHECK BATTERY AND SENSE LEAD CONNECTIONS TO OUTPUT BREAKER FOR PROPER POLARITY BEFORE CLOSING THE DC CIRCUIT BREAKER OR OPERATING THE CHARGER. The battery charger is designed for permanent connection to the battery and DC load circuit, as shown in FIG 1. Wiring used must be sized appropriately for the charger output current and must be selected to meet any applicable local codes (see TABLE 1 for circuit breaker ratings and TABLE 3 for wire gauges). Connection is made to the load side of the output circuit breaker via conduit knockout openings on the lower left side of the charger enclosure. Proper polarity for connection to the circuit breaker is labeled on the inside of the charger near the output circuit breaker. Output (DC battery) wiring must be kept at least 1/4" (6.3mm) away from all alarm and data interface wiring, and from other uninsulated electrical parts not connected to the output conductor. The battery may be disconnected (for test or replacement purposes) while leaving the charger powered on without interrupting the load. With battery disconnected, on charger with 2% filter, the maximum transient voltage deviation is 5% of initial voltage when subjected to load current changes between 20% to 100% and 100% to 20% of full rated load current. Recovery to within 1% of steady state voltage is within 200 milliseconds. Transient response in units with battery eliminator output filter is slower.
CAUTION:
Small sense leads are connected to the load (output) side of the DC output circuit breaker. These must remain connected with the proper polarity after installation of the output power DC wiring or the charger will not function properly.
NOTE:
If required for your installation, either the positive or the negative charger output may be connected to earth ground. If this is done, the ground fault alarm must be disabled to prevent a false alarm (see Section 8.4.2 to configure the ground fault alarm).

WARNING:
CONNECT ALARM TERMINALS ONLY TO LIMITED ENERGY (CLASS 2 or CLASS 3) CIRCUITS. ALARM AND PILOT RELAYS ARE RATED 26VDC AT 2.0A AND 125VAC AT 0.25A (RESISTIVE) MAXIMUM. Each charger comes standard with one Summary alarm that allows the user to monitor several alarms at once with one set of dry contacts. Connect alarm wiring to the Summary alarm terminal block on the Control Printed Circuit Board (see FIG 3). Two different individual alarm relay package options are available, only one of which can be installed at a time. The Standard Alarm Relay Printed Circuit Board offers five alarm discrete Form C contacts. The Extended Alarm Relay Printed Circuit Board offers seven discrete Form C contacts plus a pilot relay. The pilot relay automatically closes when the charger enters EQUALIZE mode, and opens when the charger reverts to FLOAT mode (see FIG 3). Connect additional alarm wiring to the alarm terminal blocks on either Alarm Relay Printed Circuit Board (see FIG 3). See TABLE 4 for alarm pin designations. The alarm wires should be connected from COM, through user supervisory system, then to either FAIL or OK. Conduit knockouts are provided on the upper right side of the charger for alarm wires (see FIG 2). Wire gauge between 14 and 28AWG may be used for the alarm connection wires. Alarm and data interface wiring must be kept at least 1/4" (6.3mm) away from input conductors, output conductors, and from other uninsulated electrical parts not connected to the alarm or data conductor. Use the provided wire positioning devices to hold alarm and data wiring away from other circuits and hot surfaces.

Verify Charger Output Connect a portable voltmeter to the line side of the charger DC output circuit breaker. With the front panel CHARGE MODE SELECT button, ensure the charger is in FLOAT mode (See Section 8.2). With the charger DC output circuit breaker still open, close the charger AC input circuit breaker and verify that charger output comes up to its nominal float setting. It should take less than 30 seconds for the charger output to reach its final value.

Begin Charging Close the DC output breaker. Depending on the state of charge of the batteries and the load on the DC bus, the charger may go into current limit at this time, in which case the output voltage as displayed on the LCD will be reduced as the charger operates in constant current mode. Charge Mode Select The charging mode of the battery charger is controlled via the front panel CHARGE MODE SELECT button, as shown in FIG 4. The charger may be operated in any one of three modes, FLOAT, EQUALIZE or AUTO.
CAUTION:
Always read and follow battery manufacturers recommendations regarding float and equalize charge settings. 8.2.1 Float Mode The FLOAT mode is used to maintain the battery in its fully charged state, and is the normal setting for all batteries and the preferred setting for most Valve Regulated Lead Acid (VRLA) batteries. With the charger in the FLOAT setting, the output voltage is maintained at the float voltage setting. 8.2.1.1 Battery Eliminator Operation The charger is designed to operate in a stable fashion when driving DC loads either with or without a battery connected. Chargers intended for use without a battery connected should be adjusted so that Float output voltage is set to the nominal rating of the charger and Equalize Mode, Temperature Compensation, Battery Check button and automatic Battery Check are disabled (see Section 8.4.2).

8.2.2
Equalize Mode The EQUALIZE mode is used to ensure that all battery cells in a battery string are charged to the same level, and also used when faster charging of the batteries is desired, such as recovery after a power failure. The output voltage of the charger is typically 5%-10% higher in EQUALIZE mode than in FLOAT mode.
8.2.2.1 Manual Equalize Mode Press the front panel CHARGE MODE SELECT button to engage manual EQUALIZE mode. The Amber Equalize LED will illuminate. With the charger in the EQUALIZE setting, the output voltage is maintained at the equalize voltage until the equalize time period (see Section 8.2) has expired, or the FLOAT setting is selected manually with the front panel CHARGE MODE SELECT button. If the charger is switched from EQUALIZE to FLOAT, then back to EQUALIZE, this resets the equalize time period. 8.2.2.2 Demand Based Automatic Equalize Mode Press the front panel CHARGE MODE SELECT button to engage AUTO mode and see Section 8.4.2 to activate Demand Based EQUALIZE. The Demand Based Automatic EQUALIZE mode provides a battery interactive automatic EQUALIZE cycle in which the charger measures the output current to determine state of charge of the battery. With the charger in the AUTO mode and Demand Based EQUALIZE active, when the output current of the charger exceeds about 95% of its adjustable current limit setting, the charger enters EQUALIZE mode. As the output current tapers off to less than about 70% of the adjustable current limit setting, the charger reverts to FLOAT mode. If the equalize time period has expired while in Demand Based EQUALIZE, the charger mode selector automatically reverts to FLOAT. If the charger is switched from AUTO to FLOAT, then back to AUTO, this resets the equalize time period. A typical automatic charge sequence is shown in FIG 5.
CAUTION:
For systems with a large amount of continuous DC load (load separate from battery charging current) the AUTO setting may force the charger into equalize charging mode for longer than is required by the battery, possibly causing excessive charging of the battery. This should be taken into account in the design of the system and in the choice of charge mode setting.

8.2.2.3 Periodic Automatic Equalize Mode Press the front panel CHARGE MODE SELECT button to engage AUTO mode and see Section 8.4.2 to configure and activate Periodic EQUALIZE. The Periodic Automatic EQUALIZE mode provides an automatic EQUALIZE cycle on a regular interval configured by the user. When in EQUALIZE mode, the charger will revert to FLOAT mode when the equalize time period has expired. If the charger is switched from AUTO to FLOAT, then back to AUTO, this resets the equalize time period. The charger will immediately begin a Periodic Automatic EQUALIZE upon pressing the CHARGE MODE SELECT button to engage AUTO mode. 8.3 Battery Check Feature Activate the Battery Check Feature via the front panel BATT CHCK button, as shown in FIG 4. Upon pressing the button once, the display will prompt the user to press the button again to engage the Battery Check test. The test will reduce the chargers output voltage setpoint to a backstop level to permit the battery to support the load. Upon completion of the test, the LCD and status LED will display whether the test passed or failed, meaning whether or not the battery supported the load. The DC SYSTEM LED and BATTERY LED (see Section 8.1) will also reflect whether or not the battery test passed or failed. IMPORTANT: A load under 3% of the chargers maximum current rating may cause inaccurate battery check results. If the system load is typically lower than 3% disable the periodic automatic battery check feature via the front panel keypad. Schedule Battery Check to run automatically by enabling Periodic Auto Battery Check via the front panel keypad. NOTE: When an in-process periodic battery check is aborted by pressing the ENTER/BACK button the periodic schedule is updated as if the battery check ran to completion but battery check results are not updated. See Section 8.4.2 to configure Battery Check parameters. 8.4 User Interface Display Menus 8.4.1 User Interface Display Menu Instructions The IQ charger User Interface uses an X-Y navigation system with main fields up and down, and details within each field left and right (see FIG 6). Press the up and down arrow keys to scroll through main menu options. Press the left and right arrow keys to scroll through data available within each menu. Value adjustments are made with the up and down arrow keys. See Section 8.4.2 for a description of Menu Options.

User Interface ModeUnlock/Lock Jumper Three User Interface Modes are available to ensure that charger parameters are not mistakenly changed and are only configurable when desired. Move the unlock/lock jumper to the unlock position to change User Interface Mode. The unlock/lock jumper is only accessible by opening the charger front door. It is located on the Control Printed Circuit Board (see FIG 8). After the desired User Interface Mode is selected, put the unlock/lock jumper back into the lock position. The User Interface Mode cannot be changed again unless the jumper is placed in the unlock position. The three available User Interface Modes are Expert Mode, Normal Mode and Monitor Only Mode. See Section 8.4.2 to set desired mode.
NOTE:
Regardless of the User Interface Mode selected, the Over Voltage Shutdown alarm setpoint and the battery number of cells are only adjustable when the unlock/lock jumper is in the unlock position. 8.5.1 Expert Mode Expert Mode allows full access to configurable charger parameters from the User Interface except the Over Voltage Shutdown alarm setpoint and the battery number of cells (only adjustable if the unlock/lock jumper is placed in the unlock position). 8.5.2 Normal Mode Normal Mode restricts access to configurable charger parameters from the User Interface. The user only has access to change the charge mode (float, manual equalize, automatic equalize), adjust manual equalize time, run the battery test, and silence the audible alarm. 8.5.3 Monitor Only Mode Monitor Only mode prevents any front panel adjustment except silencing the audible alarm.

9.1
ALARMS
Summary Alarm Contact The charger provides a SUMMARY form C relay, which changes state if any alarm condition exists. The relay changes state a user-settable time period, ranging from 5 to 50 seconds (see Section 8.4.2), after the onset of a fault and is located on the Control Printed Circuit Board (see FIG 3). The SUMMARY relay allows the user to monitor several alarms at once with one set of contacts. The SUMMARY relay changes state as described in Section 9.3. See TABLE 4 for alarm contact designations. A SUMMARY relay tripped by a Battery Check test failure is reset by pressing the front panel ENTER/BACK button twice or upon successfully passing a new Battery Check test.
9.2
Individual Relay Alarm ContactsOptional Two different individual alarm relay package options are available, only one of which can be installed at a time. The Standard Alarm Relay Printed Circuit Board offers five alarm discrete Form C contacts. The Extended Alarm Relay Printed Circuit Board offers seven discrete Form C contacts plus a pilot relay. The form C relay contacts change state when alarms are activated (see FIG 3). The relay contacts change state a user-selectable time period after the onset of a fault. In the event of a second alarm, the delay will not start over. Instead, the second alarm relay will change state after the original alarm delay. The alarm relay contacts change state as described in Section 9.3. See TABLE 4 for alarm contact designations. The Extended Alarm Relay Printed Circuit Board also includes one pilot relay that automatically closes when the charger enters EQUALIZE mode, and opens when the charger reverts to FLOAT mode (see FIG 3). See Section 8.2.2 for more information on EQUALIZE mode. When an optional Alarm Relay Printed Circuit Board is used the SUMMARY alarm (located on Control Printed Circuit Board) continues to function. The charger includes two separate microprocessors, one in control of the SUMMARY alarm and the other in control of the individual relays. Users are encouraged to connect both the SUMMARY and individual relay alarms to provide redundant alarm notification.
9.3
Alarm Definitions See Section 8.4.2 to adjust alarm settings. Alarms are displayed on the front panel LCD, in the ALARMS menu option accessible from the front panel User Interface (see Section 8.4.2), and often via LED and/or alarm relay contacts. When Temperature Compensation is active, the DC output voltage is temperature compensated, however alarm threshold levels are not. 1. BATTERY REVERSE POLARITY - An audible alarm (beeping tone) indicates the battery is connected backwards. Disconnect the AC power source and correct the reverse polarity problem. Activates red DC SYSTEM ALARM LED and red BATTERY LED. Summary relay changes to Fail state. These indications require AC power on. LOW DC - Indicates DC output voltage is below a programmed level. OVER VOLTAGE SHUTDOWN - Indicates that the charger has executed a high voltage shutdown. Activates red DC SYSTEM ALARM LED, red CHARGER LED and red DC VOLTS LED. Summary relay changes to Fail state. The charger disables itself whenever the output voltage exceeds the over voltage shutdown threshold and the charger is delivering current. Over Voltage Shutdown cannot be disabled, but is protected against nuisance trips. If over voltage is caused by an external source the charger will not execute an Over Voltage Shutdown. If an over voltage condition persists for 30 seconds, and the charger itself is the cause, the charger will latch off. It remains off until AC power is shut down long enough to operate the AC Fail alarm relay, which resets the latched condition. This setting is prevented from being set less than the High DC alarm setting. DC BREAKER OPEN - Indicates the DC breaker is open. Activates red DC SYSTEM ALARM LED and red CHARGER DC BREAKER LED. Summary relay changes to Fail state. CHARGER FAIL - Indicates the charger is not providing the current demanded by the load. This is caused by an open DC output breaker or an internal component failure. Activates red DC SYSTEM ALARM LED and red CHARGER DC BREAKER LED. Summary relay changes to Fail state. Optional Alarm Relay Printed Circuit Board relay K1 changes to Fail state. CHARGER OVER TEMPERATURE - Indicates charger temperature is above designed operating temperature range. The Black Box Data Recorder keeps permanent record of DC voltages and currents, alarms, user adjustments, temperatures, battery check outcomes, input supply, and discharge durations. EverExceed Nickel Cadmium industrial cells using advanced sintered plate / pocket plate technology have been used successfully in industrial battery applications for long years. With a design life of more than 20 years, they have proved to be a very reliable DC power source in float service or cyclic applications in harsh conditions with temperatures up to 60C.

Plate group bus Connects the plate tabs with the terminal post. Plate tabs and terminal post are projection welded to the plate group bus. Separating grids Separate the plates and insulate the plate frames from each other. The grids allow free circulation of electrolyte between the plates. Plate frame Seals the plate pockets and serves as a current collector.
Electrolyte An alkaline solution of potassium hydroxide (KOH) which does not corrode steel.
Battery Charging
It is recommended to use Constant Voltage method of charging for Nickel Cadmium Batteries, usually with current limitation to C/5 or C/10. Charging voltages must be regularly checked. To optimize the battery performance, it is necessary to ensure that the voltage is kept within the following limits:

Initial Charging
The whole charge should preferably be carried out at constant current. The charging time is inversely proportional to the current which is set by the current limit of the charging equipment. Recommended rates for the first charging: 0.2 C5A for 10 hours 0.1 C5A for 20 hours

The most commonly used float voltages are 1.40-1.48 voltage per cell, but the exact figure has to be related carefully to circumstances.
For Example
An EverExceed Nickel Cadmium battery is required to maintain an inverter load of 50KVA at 0.8 power factor for a backup time of 30 minutes, at 20~25C temperature. The DC voltage to the inverter operates within the limit of 265 volts with the battery on float charge to a minimum of 202 volts at end of back up time. The inverter has an 85% efficiency rate. -Number of Cells (at recommended float of 1.44VPC) = 265/1.44184cells -Minimum Cell Voltage = 202/1841.10 volts per cell -Maximum Battery Current = Inverter load in KVA x Power factor Min. cell voltage x Number of cells x Inverter efficiency 50KVA x 0.80 1.10 x 184 x 0.85 = 232.5 Amps
We shall choose the battery with capacity equal or just above 232.5Amps. To meet the 30 minutes backup time requirement, we determine to choose the battery size from EBM Range. From our catalogue data, the cell type is EBM300. Battery shall comprise 184 cells of EverExceed Nickel Cadmium type EBM300.

The number of cells in a battery may be determined by simply dividing the nominal voltage of the system by the nominal voltage of a cell (1.2 Volts).

Contract's Specifications F. The charger unit shall be automatic constant voltage float/ boost type, with solid state electronics employing silicon voltage reference diodes and rates as follows: 1. Input voltage: 220VAC, 60Hz 2. Output voltage: 48VDC (as per dwgs) 3. Chargring current: Adjustable 10-105% 4. Stability: Float voltage +/-1%; for mains variation +/10% 5. Smoothing: Approx. 2% RMS 6. Recharge float voltage: 1.44 volts/ cell 7. Boost voltage: 1.68 volts/ cell G. The mains input of the DC battery and charger shall be connected via a suitable rated circuit breaker. Circuit breaker shall also be provided for battery isolation and isolation to the DC distribution panel. An electronic current limit shall be provided at 105% of the rated output current. when the output voltage falls to 80% or rises to 120%. An AC failure and DC failure alarm shall also be provided. All these alarms shall be provided locally as well as at a I. The meters, switches and indications shall be provided at the front of tile charger unit according to NEC. These shall include, but not limited to, the following :1. Moving coil DC voltmeter and ammeter for battery. 2. A float /boost switch. 3. A green neon to indicate tllat the charger is operating on FLOAT.
