Introduction to Servicing EUI and EUP
Note:

The following information is prepared for users in need to comprehend the methodology of repairing
Bosch Electronic Unit Pumps and Unit Injectors. There may be differences on various types of Bosch EUPs
and EUIs. Please use below instructions only as a reference, and apply the methodology of this repair to
other types of Bosch EUPs and EUIs.

The scope of the repair is to replace the solenoid valve with an oversize valve.

Changing sealing kits etc is not within the scope of this repair.

Recommended Tool Set for Servicing Bosch EUPs and EUIs


Please see below the list of recommended tools for servicing EUP.

Servicing EUP - Electronic Unit Pump

Description of Components
See below figure to identify the internal parts of a Bosch EUP.

Disassembling the Solenoid of EUP
Follow below instructions to disassemble the Bosch EUP.

1. Unscrew the solenoid screws using special screw driver provided in the tools set KO1569.

2. Remove the solenoid and the back plate.

3. Use the Spacer as a support and remove the magnet plate by unscrewing the magnet plate screw. Use
the Torx Screw Driver.

4. Remove all; Spacer, o-rings, magnet plate, spring support, spring, spring seat.

5. Push the valve to remove the plug. Check if the plug o –ring is still in the plug seat. Remove it if it is still
in the plug seat.

6. Remove the Valve from the plug side.

Checking Solenoid Components for Repair
The most critical part in the solenoid is the valve. Usually the wear on the valve causes leak during the
injection period and therefore result in decrease in deliveries.

Check the surface of the valve and the sealing edge on at the rim of the valve.

Lapping the Valve Hole and the Sealing Surface for the New Oversize Valve
Lapping Process is to clean the inside surface and sealing surface of the valve to stop the leakage due to
increasing pressure at injection stage. However, during the lapping process the inside dimensions of the
valve seat will enlarge, and seat surface will drop with respect to valve plug.

Choosing the Right Oversize Valve


The dimensions of the oversize valves are compensated to minimize the effects of the dimension changes.
The correct oversize valve is determined as follows:

1. Try fitting KO3673.6995 valve to the EUP and see if it fits. If it can go into the seat, try one size
bigger; KO3673.7000.

2. Keep on trying until finding the oversize valve that can not fit in the valve seat at all. Separate this
valve and refer this valve as the Target Size Valve. Separate one size bigger than this valve for
checking the tolerance of the lapping process. Refer this one size big valve as QC valve.

Lapping Sealing Surface
3. Choose the coarse lapping tool among the sealing surface tools.

4. Place the tool inside the valve hole such that the lapping surface of the tool will sit on the sealing
surface. Make sure that there is no backlash between the tool and the hole and even there should
be 0.5 kg (1 lbs) friction to make sure that the tool and the hole are centered.

WARNING!

The force needed to turn the lapping tool should be adjusted carefully. If it is adjusted too
loose, there is a possibility to have backlash between the tool and the EUP body, which
may cause eccentric lapping on the sealing surface. As a result the EUP body may be
damaged.

a. If the tool is too loose, use the tightening sleeve to move the grinding surface further away
from the tip to enlarge the diameter. Only ¼ of a turn should be enough.

b. If the tool is too tight, turn the adjuster nut on the tool to move the grinding surface to the
tip to reduce the diameter.

Note:

Turn the lapping tool always the same direction. Never change direction during the process.

Turn the lapping tool with 2-3 kg (4 – 6 lbs) pressure to grind the surface.

Always use Gas Oil, ISO4113 or any type of thin oil with similar viscosity to lubricate parts during the
lapping process.

WARNING!

Never use lapping paste or any other cutting oil during this process. Use only Gas Oil,
ISO4113 Test Oil or any type of thin lubrication oil with similar viscosity must be used
during lapping process.

5. Clean the lapping tool and the sealing surface with gas oil after turning 20 times.

6. Keep on lapping 4 times each with 20 turns. Do not forget to clean the sealing surface and the
lapping tool between each turn otherwise the lapping tool would not grind the surface at all.
7. Adjust the Fine Lapping Tool as per lapping step 4.
8. Apply 2-3 kg pressure when turning the fine lapping tool to polish the surface.
9. Clean the fine lapping tool and the sealing surface with gas oil after turning 20 times.
10. Keep on lapping for 5 times each with 20 turns. Do not forget to clean the sealing surface and the
lapping tool between each turn otherwise the lapping tool would not grind the surface at all.

Lapping the Valve Hole


11. Place the tool inside the valve hole such that the lapping surface of the tool will be inside the hole.
Adjust the force to turn the tool inside the hole such that it should need 0.5-0.8 kg (1 – 1.5 lbs) force
to turn it.

Note:

Turn the lapping tool always the same direction. Never change direction during the process.

Always use Gas Oil, ISO4113 or any type of thin oil with similar viscosity to lubricate parts during the
lapping process.

WARNING!

Never use lapping paste or any other cutting oil during this process. Use only Gas Oil,
ISO4113 Test Oil or any type of thin lubrication oil with similar viscosity must be used
during lapping process.

WARNING!

The force needed to turn the lapping tool should be adjusted carefully. If it is adjusted too
loose, there is a possibility to have backlash between the tool and the EUP body, which
may cause eccentric lapping in the hole. As a result the EUP body may be damaged.

12. Place the lapping tool in the hole and start turning in one direction. Push the tool towards inside
only once at the beginning until it starts driving itself in to the hole.

WARNING!

Do not PUSH all the way DOWN! Let the lapping tool drive itself in.

13. When reached at the end, do not change the turning direction and pull the tool once until it drives
itself out of the hole.

WARNING!

Do not PULL all the way UP! Let the lapping tool drive itself out.

14. Clean the lapping tool with gas oil and repeat the lapping steps 8 and 9.
15. Stop when the lapping tool is too loose to move inside the seat.

16. Try the Target Size Valve and see if it moves freely. If the valve is not moving easily enlarge the
lapping tool and repeat the lapping steps 12 to 15.

WARNING!

The QC Valve should not even fit in the hole! Otherwise the injection pressure cannot be
reached and the delivery cannot increase. Checking with QC Valve is very important.

17. Try the QC valve. QC valve should not fit the hole. If it fits that means the lapping has enlarged the
hole more than necessary. Please enlarge the lapping tool setting further more and set your QC
valve as your new Target Size Valve, and one size bigger valve as your new QC Size valve. Repeat the
lapping steps 12 to 16.

Assembling the Solenoid with Oversize Valve
When assembling the solenoid and the valve group with the new oversize valve, two dimensions are critical
for setting.

1. Valve Stroke
2. Air Gap

Setting the Valve Stroke


Valve stroke is the distance that the valve travels to close the sealing surface. The valve in the EUP is
normally open, and a spring keeps the valve open. When the solenoid is activated, the magnet plate is pulled
and thus the valve is pulled to close. The distance that the valve travels to close is actually one factor that
determines how fast the valve is going to close. As a result the reaction time of each EUP may change
according to this setting.

1. Assemble the Dial Gauge on the KO1515 adapter, and mount the extension with magnet to the tip of
the rod as shown below. Choose the long magnet extension for EUP.

2. Place the new valve in the EUP body.

3. Place the Plug without the o-ring.

4. Place the back plate and use tool KO1515 Bosch Unit Pump Valve Stroke and Air Gap Measuring Tool
screws to fix the back plate on the EUP body.

5. Fix KO1515 tool with the Digital Dial Gauge on the EUP body and secure the screws fine with hand
only.

WARNING!

Do not use any tools to tighten the tool screws.

6. Push the Dial Gauge rod down, the magnet at the tip of the dial gauge will push the valve to its open
position. Reset the dial gauge at this position.

7. Pull the dial gauge rod to measure the total travel distance of the valve. This distance is known as
valve stroke.

Note:

Bosch EUP general Valve Stroke Distance should be set to 0.11 mm to 0.16mm.

8. The valve stroke will usually fit into the above limits. However if the stroke is outside the limits
follow below procedure:
a. If the valve stroke is smaller than 0.11 mm,
i. Lap the plug create more travel distance at the back of the valve.
ii. Lap the Sealing surface more to create travel distance to the front of the valve.
b. If the valve stroke is bigger than 0.16 mm, change and use a longer plug.

Setting the Air Gap
The air Gap is referred to the distance between the solenoid surface and the magnet plate when the
solenoid is activated. This distance together with the valve stroke actually determines how fast the solenoid
is going to respond to the signal. As a result the delivery of each EUP may change as a result of this setting.

1. Remove the KO1515 measurement tool after setting valve stroke correctly.
2. Mount the magnet plate on the tip of the valve.

WARNING!

Assemble the Magnet Plate only! Don’t assemble the spring seat, spring support and spring
itself.

3. Assemble the Plug without the o-ring. Fix the back plate on the KO1515 tool set screws.

4. Reset the Dial Gauge on a flat surface.

5. Assemble the Dial Gauge Adapter on the EUP spacer and tighten the screws by hand. Pull firmly to
read the Air Gap when the Valve is at CLOSED position. Air Gap should be the depth of Magnet Plate
with respect to Spacer surface, when the valve is at its closed position.

WARNING!

Do not use any tools to tighten the tool screws.

Note:

Air Gap should be set to between 0.09 mm and 0.12 mm.

6. The Air Gap distance will usually fit into the above limits. However if the it is outside the limits follow
below procedure:

c. If the Air Gap Distance is smaller than 0.09 mm, Lap the Magnet Plate to create more space
between Spacer and Magnet Plate surfaces.
d. If the Air Gap Distance is bigger than 0.12 mm, Lap the Spacer to reduce the distance
between the magnet place and spacer surfaces.

Assembling the Solenoid and the Valve Group
1. Remove the KO1515 adapter.
2. Remove the back plate and the plug.
3. Check the o-ring for the plug for scratches and change it if necessary.
4. Mount the plug with o-ring.
5. Place the spring seat over the valve.
6. Place the spring over the valve.

7. Carefully put the spring support and then the magnet plate. Use the spacer as a clamp to clamp
down the spring to fix the magnet plate screw. Leave it only hand tightened (7-9 Nm).

8. Place the solenoid over the spacer, tighten the screws. Leave them only hand tightened too (5-7Nm.)

Servicing EUI – Electronic Unit Injector
Note:

The following information is prepared for users in need to comprehend the methodology of repairing
Bosch Electronic Unit Injectors. There may be differences on various types of Bosch EUIs. Please use
below instructions only as a reference, and apply the methodology of this repair to other types of Bosch
EUIs.

The scope of the repair is to replace the solenoid valve with an oversize valve and set the injector opening
pressure.

Changing sealing kits etc is not within the scope of this repair.

Adjusting Nozzle Opening Pressure
Disassembling the Nozzle Assembly Holder
1. Mount the EUI on the KO1495 Injector Clamp as shown in the below figure.

2. Release the Nozzle Assembly Holder and remove it.

3. Remove the following parts and reassemble them into the nozzle assembly holder as shown in the
figure below.

4. Assemble the Injector tester adapter provided with the TK1020 or UTS1003 adapter set for the EUI.

5. Tighten the adapter on the nozzle assembly holder after clamping the assembly on the KO1495
Injector Clamp. Otherwise the spacer pins are broken easily.

6. Assembly the injector assembly to the injectester to test the opening pressure.

7. Adjust the opening pressure by changing the Nozzle Opening Pressure Adjustment Washer (No: 9 at
Description of Components)

Disassembling the Solenoid of the Bosch EUI
1. Remove the solenoid cap and the solenoid.

2. Remove the Magnet Plate.

3. Remove the Valve Spring and the Spring Seat.

4. Remove the plug at the back.

5. Remove the Valve Element.

Checking Solenoid Components for Repair

5. Turn the lapping tool applying 2-3 kg (4 – 6 lbs) pressure to lap the surface.

Always use Gas Oil, ISO4113 or any type of thin oil with similar viscosity to lubricate parts during the
lapping process.

WARNING!

WARNING!

The QC Valve should not even fit in the hole! Otherwise the injection pressure cannot be

18. Try the QC valve. QC valve should not fit the hole. If it fits that means the lapping has enlarged the
hole more than necessary. Please enlarge the lapping tool setting further more and set your QC

lapping steps 12 to 16.

Assembling the Solenoid with Oversize Valve
When assembling the solenoid and the valve group with the new oversize valve, two dimensions are critical

Setting the Valve Stroke


Valve stroke is the distance that the valve travels to close the sealing surface. The valve in the EUI is normally
open, and a spring keeps the valve open. When the solenoid is activated, the magnet plate is pulled and thus
the valve is pulled to close. The distance that the valve travels to close is actually a factor that determines
how fast the injection is going to take place. As a result; the reaction time of each EUP may change according
to this setting.

1. Assemble the Dial Gauge on the KO1568 measuring tool, and mount the extension with magnet to
the tip of the rod as shown below. Choose the short magnet extension for EUI.

2. Place the new valve in the EUI body.

3. Place the Plug without the o-ring.

4. Place the spacer on the Injector body.

5. Place the KO1568 Measuring tool on top of the spacer. Press the dial gauge rod down and reset .

6. Pull the dial gauge rod up and read the valve stroke.

Note:

Bosch EUI general Valve Stroke Distance should be set to 0.13 mm to 0.20 mm.

7. The valve stroke will usually fit into the above limits. However if the stroke is outside the limits
follow below procedure:
a. If the valve stroke is smaller than 0.13 mm,
i. Lap the plug create more travel distance at the back of the valve.
ii. Lap the Sealing surface more to create travel distance to the front of the valve.
b. If the valve stroke is bigger than 0.20 mm, change and use a longer plug.

Setting the Air Gap
The Air Gap is referred to the distance between the solenoid surface and the magnet plate when the
solenoid is activated. This distance together with the valve stroke actually determines how fast the solenoid
is going to respond to the signal. Delivery of each EUP may change as a result of Air Gap setting.

8. Remove the KO1568 measurement tool after setting valve stroke correctly.
9. Mount the magnet plate on the tip of the valve.

WARNING!

Assemble the Magnet Plate only! Don’t assemble the spring seat, spring support and spring
itself.

10. Reset the Dial Gauge on a flat surface.

11. Place the Dial Gauge Adapter on the EUI spacer. Pull firmly to read the Air Gap when the Valve is at
CLOSED position. Air Gap should be the depth of Magnet Plate with respect to Spacer surface, when
the valve is at its closed position.

Note:

Air Gap should be set to between 0.09 mm and 0.12 mm.

12. The Air Gap distance will usually fit into the above limits. However if the it is outside the limits follow
below procedure:
a. If the Air Gap Distance is smaller than 0.09 mm, Lap the Magnet Plate to create more space
between Spacer and Magnet Plate surfaces.
b. If the Air Gap Distance is bigger than 0.12 mm, Lap the Spacer to reduce the distance
between the magnet place and spacer surfaces.

Assembling the Solenoid and the Valve Group
1. Place the valve element into the EUI body.
2. Check the Plug O-ring for damages and scratches. Assemble the plug with the o-ring.

Note:

Plug Tightening Torque Values for all EUI is 36.5 – 44.7 Nm.

3. Place the spring seat over the valve.


4. Place the spring over the valve.

5. Carefully put the spacer and then the magnet plate. Use the spacer as a clamp to press down the
spring to fix the magnet plate screw. Leave it only hand tightened (2.3 – 3.0 Nm). Use a thin layer of
Loctite 243 on the treads of the magnet plate screw.

6. Place the solenoid over the spacer.

7. Place the washer over the solenoid before locating the solenoid cap.

8. Assemble the solenoid cap.

Note:

Solenoid Cap Tightening Torque Values for different type of injectors:

Volvo EUI: 41 – 63 Nm

Iveco EUI: 65 – 79 Nm

Scania EUI: 65 – 79 Nm

Assembling the Injector Part
1. Place the centering pins on the injector body.

2. Place the spring housing such that the open end will be on the top, and the housing will be placed in
between the centering pins.

3. Place the spring washer inside the spring housing and then the spring. Place the pig on top of the
spring.

4. Place the space on top of the spring housing such that the pig will be centered to be able to
assemble on the nozzle needle.

5. Place the nozzle such that the needle will sit on the pig, through the hole on the spacer.

6. Place the nozzle holder over the nozzle and the spring housing, carefully.

7. Mount the injector on the KO1495 Injector Clamp. Secure the nozzle tip and press down to secure
the pins, before tightening the nozzle holder.

8. Tighten the nozzle holder as per below tightening torque values using KO1560 Digital Torque

WARNING!

Scania EUI has two different types; one type has an o-ring inside the nozzle holder. The
other type has support ring and o-ring on the injector body where the nozzle holder is
assembled on to.

Referring to second type, the support ring and o-ring assembly should be done with
extreme care. Damaging of support ring or o-ring will result in fuel mixing to engine oil,
and causing extreme damages to engine.

The support ring must be visible after assembling the nozzle holder.
