COMPONENT MANUFACTURING DIVISION
Any establishment in the pursuit of providing some service to the society cannot
be having infinite resources to make the waiting time for getting served a zero. Hence there
must be some kind of queue that has to be managed in a transparent & just full manner.

Managing a queue is much more serious problem when the time required to serve a
person cannot be predetermined. This is very much true in case of health care services
where the time taken depends on type of disease, interaction with the patient etc. The
least that patient expects is to get served on first come first serve basis. To ensure this one
of the methods that was traditionally followed was to handover recycled tokens to the
patients walking in and make them meet concerned consultant on being called. This manual
process is very tedious and prone to human errors, suspicion of tampering and
communication problems among hospital staff. Such problems made it necessary to have
automatic Token Management System in place.
Following are the essential requirement of a Token Management System:

 Allow the service seekers themselves to generate next token in the queue along with
date & time stamped.
 Allow for several token dispenser units to avoid cluttering of people at one place.
 Allow the service providers to view all the token issued for him at his table only.
 Allow the service provider to call token beholder either from waitlisted queue or from
the list of persons called again.
 Communicate to the waiting people, the token no. being called both visually and aurally
in vernacular language.
 Allow the service provider either to close the call or retain the call so that a person can
be called again which will be very helpful for consultants like eye specialists.

The token system designed, manufactured & supported by PROCESS CARE

SYSTEMS addresses the requirements mentioned above along with many more features
explained below

The system usually consist of more than one calling unit and a display unit. Token
Dispensers are employed to get the token printed and to register service request. All these
units are connected to the central controlling unit called Token Hub Token can have upto 8
services. A separate hot key will be there for each service.

The Token Management System developed by PROCESS CARE has following modules:

1. Token Dispenser Unit: used to get a Token printed & to register a token no. for a
particular service.

10
2. Token calling unit: used to call a registered Token no..
3. Token Display Unit: used to display called token no., room no. of the service provider
and announce the token no. in two languages predefined.
4. Token Hub: This is main module of the entire system which receives request from all
the Token Dispenser Units and maintains one queue for every service. Likewise it can
maintain upto maximum of 8 service queues. It can get connected to a maximum of 16
dispenser units & accepts service request from all of them.

Detailed description:

The Token Dispenser Unit can have upto a max. of 8 feather touch keys catering to 8
different services and another key to confirm the selection of a service. The token
generated can have a prefix letter to distinguish between different types of services. On any
of the Token Calling Units requesting for a token to be called, the hub will determine from
which queue it has to pickup the token & put that token on the Token Display Unit &
announce the token no. in two different languages. The token generated for different
services will be put into respective logical queues.
User can keep pressing different service keys and then press OK button. The
dispenser unit chooses the service that was pressed just before OK button. Thus giving user
a chance to correct himself if wrong service key was pressed. Ordinarily user presses
required service key followed by OK key which makes the dispenser unit to print a Token
and adds the request to the particular queue.

The Token Calling Unit has two navigation keys 'PREV'&'NEXT', one Call key, one
'RETAIN' key & a 'CLOSED' key. User can choose a token no. by browsing through the token

11
queue using navigation keys and then press 'CALL' button. This action the hub to announce
the token no.& show the token no. on seven segment (4" height) display along with the
room no. of the service provider. After providing the service user can retain the service
seeker or can close the call by pressing 'CLOSE' button. The seven segment LCD display
within the module helps the user in identifying the tokens.

The Token Display Unit is designed with 3 digits for token and one digit for counter
number along with voice module to announce both in English and a vernacular language. All
these modules are designed to be connected to a Token hub to make a star topology to
increase the reliability.

TRANSDUCER MANUFACTURING DIVISION

This division is the manufacturing of transducers. Mainly the acoustic transducers

required to sense the sonar signals are manufactured here. Nitheesh Sir who guided us
through in the session, gave an over view of the department engagements.

TRANSDUCER

A transducer is a device that converts one form of energy to another. Usually a transducer
converts a signal in one form of energy to a signal in another. Transducers are often
employed at the boundaries of automation, measurement, and control systems, where
electrical signals are converted to and from other physical quantities (energy, force, torque,
light, motion, position, etc.). The process of converting one form of energy to another is
known as transduction.
Transducer types

Active

Active sensors require an external power sources to operate, which is called an excitation
signal. The signal is modulated by the sensor to produce the output signal. For example, a
thermistor does not generate any electric signal, but by passing electric current through it,
its resistance can be measured by detecting variations in current and/or voltage across the
thermistor.

Passive

Passive sensors generate electric signals in response to an external stimulus without the
need of an additional energy source. Such examples are a thermocouple, photodiode, and a
piezoelectric sensor.

Sanjeevani acoustic life detector

This equipment is very useful in Disastrous management situation. By using this

equipment, we can detect the presence of life under the debris when building collapse,
earthquake, bomb blast etc. take place. The hydrophones inside the detector detect the
lives under the debris up to 2 ½ meter depth. This equipment will be useful in police
stations, fire station, municipal corporations, panchayathsetc. This has got wide market,
national and international. This product was commercially launched by Sri. A. K. Antony,
Honorable Defense Minister on 24-11-2008.

15
Salient Features

 The Sanjeevani - A Life detecting device designed to detect live human beings
trapped under the debris of collapsed buildings or landslides during earth quake
disaster, building/structural collapse, bomb blast, terror attack etc.
 Very effective in detecting sound through air, through concrete or brick walls even
when the source of sound is few meters away.
 The device consists of an acoustic sensor probe head assembly, an Electronic control
unit (ECU) with waist mounted nylon belt and a standard head phone set.
 Can be used in dry as well as in wet environmental conditions, and the user can
continue searching for the victims.
 Designed to have high performance, reliability and sensitivity for continuous field
use in any environment.
 Very elegant design, light weight, easily portable and can be quickly set up in the
field for use.
 Can detect low frequency acoustic signals like hitting, tapping, scratching or moaning
sounds made by the victims. Provided with a LED display at the handle side to enable
the operator to identify the victim’s location by the acoustic signal strength, and also
this helps to deploy the device even during night time for continuing the search
operation.
 The probe head is about 40mm in diameter, and is made flexible for easy insertion
into the gaps between the rubbles to locate the victim.
 Can detect victim’s sound that is trapped under the debris at a distance of about 5 to
8 mtr from probe head below the debris.
 Provided with a Head phone with desired volume control feature.

Electroacoustic transducers (Transducer for defense)

Electroacoustic transducers (EAT) are devices, which transform electric energy to

energy of acoustic fluctuations. Principles of action, design of transducers for work in air
and water as well as for non-destructive control are described in the book. New
technologies of designing EAT, not only expanding designing possibilities, are described.
16
They also allow to create transducers with improved characteristics. In particular, methods
to increase target capacity (sound pressure), decrease working (resonant) frequency of
transducers and expand frequencies of projectors and sound receivers are developed.

Under water communication system

Underwater acoustic communication

A technique of sending and receiving message below water. There are several ways
of employing such communication but the most common is using hydrophones. Under
water communication is difficult due to factors like multi-path propagation, time variations
of the channel, small available bandwidth and strong signal attenuation, especially over
long ranges. In underwater communication there are low data rates compared to terrestrial
communication, since underwater communication uses acoustic waves instead
of electromagnetic waves. At the beginning of the 20th century, some ships communicated
by underwater bells, the system being competitive with the primitive Maritime
radionavigation service of the time. The later Fessenden oscillator allowed communication
with submarines.
17
Hydrophone

A hydrophone is a microphone designed to be used underwater for recording or

listening tounderwater sound. Most hydrophones are based on
a piezoelectric transducer that generates electricity when subjected to a pressure change.
Such piezoelectric materials, or transducers, can convert a sound signal into an electrical
signal since sound is a pressure wave. Some transducers can also serve as a projector, but
not all have this capability, and some may be destroyed if used in such a manner.
A hydrophone can "listen" to sound in air but will be less sensitive due to its design as
having a good acoustic impedance match to water, which is a denser fluid than air.
Likewise, a microphone can be buried in the ground, or immersed in water if it is put in a
waterproof container, but will give similarly poor performance due to the similarly bad
acoustic impedance match.

Measurements of mechanical, thermal, electrical and chemical quantities new

made by devices called sensors and transducers. The sensor is responsive to changes
in the quantity to be measured. For example, temperature, position, pressure or
chemical concentration. The transducer converts such measurements into electrical
signals, which can be fed to instruments for the readout, recording or control for the
measured quantity. Sensors and transducers can be operated at remote locations
from the observer and in environments unsuitable or impractical for the human
beings. In pressure transducers in out vibrations are converted to electrical signals.
The application of transducer includes under water communications and other naval
applications.

In this division different types of transducers are manufactured. Here, the transducers
producer will convert aquatic energy into electrical energy and vice versa. The main
component used is piezo ceramic material are arranged in three groups.

18
1. Hard materials
The type of material can withstand high levels of electrical excitation and mechanical
stress.
E.g. : PZT – 4D ( Navy Type I )
PZT – 8 ( Navy Type III )
2. Soft materials
This type of material are characterized by high sensitivity and permittivity, but under
high drive conditions are susceptible to self – heating beyond their operating
temperature range
E.g. : PZT – 5A ( Navy Type II )
PZT – 5J ( Navy Type V )
PZT – 5H ( Navy Type VI )
PZT – 5R
3. Custom material
Several ceramic materials have been formulated to meet particular needs of specific
applications.
E.g. : PZT – 7A
PZT – lead titanate

Facilities available at KECL for transducer manufacturing are

1. Stacking press – 2 No’s.

2. LCR meter with PC.
3. Jigs and fixtures for stacking PZTs for UWT, dual UWT, hanet, cylindrical
transducer array. FT transducers, hydro phone with amplifier, seismic hydrophone
with amplifier, seismic hydrophone etc.
4. Audio amplifier, speaker system, PC, oscilloscope, function generator, high
resistance meter etc for testing hydrophones etc.
Biasing setup

Construction

19
Manufacturing steps of transducer is as follows:

1. PZT Checking
2. Pairing of PZT
3. Stacking
4. Evaluation
5. Torquing
6. Tuning
7. Evaluation
8. Molding
9. Evaluation
10. Pressure test
11. Final evaluation

PZT Evaluation

The single crystal is polarized. The process that includes piezo electric properties in
the ceramic is known as “poling”. The process of applying high electric field ( in the range of
10K) to ceramic element is known as poling. The orientation of the dc poling field
determines the orientation of the mechanical and electrical axes.

After the poling process is complete, a voltage lowers than the poling voltage changes the
dimensions of a ceramic element for as long as the voltage is applied. A voltage with same
polarity as the poling voltage causes additional expansion along the poling axis and
contraction perpendicular to the poling axis. A voltage with opposite polarity has the
opposite effect. In both cases, the ceramic element returns to its poled dimensions when
20
the voltage is removed from the electrodes. For polarizing a polarizer is used. Now using
LCR meter the C value, than a resonant frequency and conductance of the ceramic element
is measured.
STACKING

Next the poled ceramic elements are stacked. The number of ceramic elements
stacked depends on the application. Stacking is need because a single ceramic element
produces very high frequency. To reduce the frequency of operation stacking is needed. As
weight increases frequency decreases.

Single ceramic element is stacked using specific type of adhesive cement. E.g., Thumba
cement and by applying a high pressure for 24 hours. Now the stack is cleaned using
acetone. Again using LCRmeter the C value, tanØ, resonant frequency and conductance of
the stack is measured.

TorqueApplicationandMolding

Now the assembly is pre-stressed between two metallic masses (one is called head
mass and other tail mass. The weight of head mass will be very much less than tail mass)
and the entire assembly will be encapsulated. Fiber reinforced plastic is used for insulating
the stack assembly from the metallic mass.

Tuning

Tuning is done using ferrite core and enameled Cu wire. This is to make the device
ready for use. After tuning the final evaluation will be carried out. The transducers are
manufactured in various designs to cater to the needs of Indian navy. These are used for
under water communication, detection of mines and other obstacles.

QUALITY ASSURANCE DEPARTMENT
In the afternoon session we had a class in quality assurance department of the
company. It is an important session, where the quality of the raw materials for production
as well as the product is ensured along with machine calibration. Head of this department
explained to us various inspection methods done on materials and devices. He specified
each test which is conducted as per the ISO instructions. When asked about the recorded
details she showed us files of daily checking reports and the de- tails of accepted and
rejected stocks. Thereafter we examined some defected ceramic discs and some verified
capacitors. The main inspection checks on copper wire includes Bend test, salt test,
soldering ability, corrosion and shining check. Cu wire from each pack undergo the test
separately before it is accepted. If found not matching the proper result requirement the
whole pack is tagged rejected and sent back to the dealers stating the reasons. Machine
calibration also comes under this department. Machines are set for inspection every year.
Certain sophisticated machines are checked yearly and certificates are obtained for
functioning purpose. We went through various STIC certification awarded after machine
testing. Quality assurance includes processes done in order to ensure quality. There are
mainly three processes involved in it. They are as follows: Inward process Daily in process
Outgoing test

INWARD PROCESS

This process includes detailed checking of all the goods coming to the store. If the
material is good then it is passed using quality assurance. The quality of raw materials is
also checked. When the paper waste is imported then the store receives a goods receipt
inspection report. Three copies of this report are required from which one is kept by the
stores department. Similarly a receiving inspection report is also required. All the
information about the goods received will be present in this. Only after this report is
produced it is provided for production processes. There is a set of procedures in this. Only
after the completion of these procedures other processes can be carried out. This is done
according to the ISO set of rules. Various tests are carried out before accepting the
materials. Some of the examples of the tests carried out are as follows:
• In order to check the elasticity of copper wire it is bent. We should be able to bend it
nearly 6 times. Elasticity should be nearly 18
• For checking the solderability of the wire it is crossed, dipped in flux and soldered. After
this if it gets separated then it is not accepted.
• The wire is dipped in water and left for few days. If color change is observed then it is
corrosive in nature. Hence not accepted.
• For checking newly received solvents like acetone. It is mixed with already accepted one
and the variation is observed. Based on the variations it is accepted or rejected.

25
• In the case of discs, diameter, thickness etc are checked. Then it is loaded in strip and
soldered. Then again the values are noted. On the basis of these variations the decision is
taken.
DAILY-IN PROCESS

In this process the continuous monitoring of the value is done. A daily in

process report is also produced on the basis of this. All the processes right from looping to
cutting of the capacitors are monitored under this process, so that adjustments can be
made based on this.

OUTGOING

The value of the finished goods is noted. In this process the delta value,
standard deviation, upper and lower limit is calculated.

CALIBRATION

The machines carrying out the process are checked whether they are carrying out
proper operations or not. The damaged machines are repaired. The important things to be
noted in this section are:
Quality manual: It is the base for the inspection and it is the part of ISO System procedure:
This is the procedure followed in the quality manual Process standard: It basically the
product specification with ISO clauses.
Specification: Standard characteristics of the product (eg: lead spacing 5mm +/- 0.8mm)
Machineries: This help to check the national standard of the product by calibration method
Calibration certificate: This provides in every year, shows the quality of the product.

26
PLANNING AND PRODUCTION CONTROL DEPARTMENT

PPC head of the firm explained to us why it is essential to integrate the production
planning and control system in a manufacturing unit of an organization. Production
planning is required for scheduling, dis- patch, inspection, quality management, inventory
management, supply management and equipment management. Production control
ensures that production team can archive required production target, optimum utilization
of resource, quality management and cost savings. In this department, when an order is
taken by the company they will create estimate about that particular order. Period of the
given order, number of items etc. will be noted and produced as per the estimate. There
will be annual planning, half yearly planning, quarterly planning, and monthly planning.
After board meetings they will be decide the amount to be produced. The quality of the
products is checked at the month endings.

1. Production planning

 Purchase order receiving- sales intent-MKG production planning

 Work orders-ppc-as per bill of materials
 Production follow up coordination –ppc
 Work order closing –yield verification

2. Materials planning
 Materials intends
 Purchase intends-ppc as per BOM /drawing/material specification
 Purchase order-materials dept.
 Materials follow up – with purchase dept. and production
 Monthly production review meeting
 Material coding of raw materials and finished goods

27
ENGINEERING

This section mainly deals with marketing of products. When an order is reached at
first it is reported to the marketing section. For each material bill of material (BOM) should
be there in the marketing department. Engineering drawings, material specifications,
standards etc. of each material should be maintained in this department. Each material will
have specific codes. Usually an eight digit code is used. Quality engineering section doing
the following functions:

 Preparation of engineering drawing Standard mathematical drawing, machine drawing

etc. which consist of code number and pro- gram number.

 Provide bill of material (Components needed to produce a product) Final data were
made by the combined effect of all the sections there after going for the approval of the
data.

 Receive purchase order enquiries /enquiries for new products.

 Prepare bill of materials/drawing/material specifications/process standards/flow charts

 Feasibility report of manufacture and feed back to MKG and GM

 Collect National standards/ international standards and material specification products

and raw materials.

 Calibration of equipment

28
PURCHASE DEPARTMENT

According to the sources, the purchasing section is responsible for purchasing or

procuring the raw materials and other materials necessary for the daily functioning of the
company. For this, the purchase section issues purchase intent. Enquiries from at least
three parties are considered. After a comparative study, a proposal is made to the party
which quotes the lowest price. Strict guidelines are followed in the selection process and
closing dates are provided to the parties in order to speed up the processes.

29
COMPANY STORE
Store provides storage facility for both the raw materials and finished goods. The
main functions are:
• Receipt
• Storage
• Issue
The two aspects of storage are Handling and Preservation. The first step in receipt is
obtain the goods which are sent by placing order, through courier, lorry, train, RPR, ship, air
etc. On receiving the goods, the genuinely is checked. Then, the transmit damages are
checked. If there are any discrepancies found, an open delivery certificate will be issued and
claims the insurance lodged. If there are no problems found, the quantity of the goods
received is checked. After this, a Good Receipt cum Inspection Report is formulated for
further reference. The goods are stored in specific predetermined locations allotted to
them. It is allotted in such a manner that it facilitates easy loading and transportation. Since
fragile goods are generally stored here, care must be given to make the storage area fire
proof, pest proof and water proof, and they have certified that their store confirms to these
safety parameters. In order to issue these goods, a Storage Requisition (SR) is made. The
goods are issued in FIFO (First In First Out) manner. They have made a computerized record
of all the goods that are stored here, and 5 audits are done in order to ensure the same. We
visited the finished goods store next, and it was informed to us that this section is
controlled by the marketing section. According to the orders received, activities such as
packing, labeling etc are carried out.

30
HUMAN RESOURCE DEPARTMENT
HR head of the firm, gave us a class on human resource management. He emphasized
its relevance for the better functioning of a company aiming at maximum productivity
keeping humanity in hand. He took us back through the pages of history to explain how
industrialization redefined the working nature of employees and how the advent of HRM
was necessary to out throw the mechanized nature of workers. Earlier there was slave
trade system. Humans are not treated as humans but as slaves. Now the system changed.
The company is using the human resources effectively.

HR FUNCTIONS
• Identifying vacancies due to transfer, retirement, etc.
• Think about options.
• Transfer manpower from other department
• Train somebody in the organization and fit him for the job.
• Take somebody from outside.

The company will advertise about the vacancies. Depending on the job the media
they select will change. After getting applications, they are short listing them according to
age, skills, language known, district, etc. The short listed candidates are called for test and
interview. The company will select people according to their performance in the test and
interview. After the selection process the company will give them intension training. It
includes the details about the company, the departments, etc. the company give them a
chance to work in each sections at least two weeks. Once conform the department, they
will give periodical trainings. Performance appraisal Based on the good performance of the
employee, he/she will get pro- motion, incentives, etc. otherwise the employee get warning
from the top authorities.

PROJECT LAB
KELTRON ELECTRO CERAMICS LTD has a well-equipped project lab with all necessary
hardware and software tools for project work to Engineering students in various fields.
They assist and arrange facilities for students doing their project work and also give implant
training for students in the field of engineering , BSc electronics, MSc electronics , BCA and
MCA .Main highlight in doing project here is that students are able to do their project in an
industrial standard. Keltron provides facility for project work for students in various courses
by assisting, guiding, designing and implementing project work solutions. Project center in
Keltron can also be considered as one of the project work center in Kerala both theory and
practical. Generally electronics projects done in Keltron can be classified into three
categories • Embedded system

• VLSI based project

• Software development

Embedded system refers to programming a hardware using software for a particular

application. These systems are designed to do some specific task, rather than being a
general-purpose computer for multiple tasks. In VLSI based project millions of transistors
are used to design an integrator circuit on a single chip, for a particular application. The
third Category, Software development refers to development of software from a particular
domain for a particular application. Attendance and surveillance monitoring system is a
software based system developed in Keltron. This system is used for monitoring whole
company’s attendance. This system is mostly used by the transducer department of the
company since it demands more security.

FPGA –A Quick Look

 Two dimensional array of customizable logic block placed in an interconnect array

 Like PLDs programmable at users site
 Like MPGAs, implements thousands of gates of logic in a single device
 Employs logic and interconnect structure capable of implementing multi-level logic
 Scalable in proportion with logic removing many of the size limitations of PLD derived
two level architecture
 FPGAs offer the benefit of both MPGAs and PLDs.
 EPROM/EEPROM/Flash based
 Desired properties:
 Minimum area consumption
 Low on resistance; High off resistance
 Low parasitic capacitance to the attached wire
 Reliability in volume production
