This service bulletin covers the procedure for overhauling the front (CRD 125) differential
carrier assembly used on MACK Model CHU and CXU vehicles. The procedure steps cover
overhauling the differential carrier after it has been removed from the vehicle and mounted on
an approved work stand.
The CRD 125 (front) and CRD 126 (rear) rear axle differential carriers have numerically
higher axle ratios designed specifically to achieve higher fuel economy for on-highway line-
haul type applications.

sufficient training, the correct service literature, and the
proper tools. Failure to follow this could make the vehicle

You must read and understand the precautions and guidelines in Service Information,
Function Group 40, "General Safety Practices" before performing this procedure. If you are
not properly trained and certified in this procedure, ask your supervisor for training before
you perform it.

After the front differential carrier assembly is removed from
the vehicle, mount it in a sturdy work stand using a minimum
of four bolts to attach the carrier assembly to the stand. Tight-
en the bolts securely. Rotate the assembly on the stand so
that the bull gear assembly is facing down.

Remove the fastener securing the front driveshaft yoke to the
differential carrier assembly. Then, using a gear puller, re-
move the yoke from the differential carrier assembly.

Rotate the assembly on the stand so that the bull gear as-
sembly is facing up.

Remove the cotter pin and straight (lock) pin securing the bull
gear bearing adjusting nut.

Using a punch, mark the bearing caps and their mating ped-
estals so they can be reassembled in their original positions.

Using a J-26437 differential bearing nut adjusting wrench,
loosen the bearing adjusting nut approximately one full turn.

Remove the bearing cap fasteners.

Remove the bearing caps.
Note: The bearing caps and the carrier housing are ma-
chined as a set. Therefore, if replacement is necessary, the
carrier housing and bearing caps must all be replaced as a
set.

With the aid of an assistant, use a suitable lifting device to lift
and remove the bull gear assembly from the differential
carrier.

Remove the front power divider lock-out (PDLO) assembly
from the carrier.

Remove the fasteners securing the through shaft rear bear-
ing retainer. Then, remove the seal and cover.

Remove the through shaft and bearing as an assembly.

Install two fasteners to secure the through shaft oil tube dur-
ing removal of the PDLO housing.

Install the J-33107 holding fixture onto the power divider
housing to prevent movement of the outer cam. Remove the
bevel pinion nut.

Remove the fasteners securing the bevel pinion housing to
the main carrier housing. Install alignment dowels in place of
the fasteners to maintain alignment when the bevel pinion
housing is removed from the carrier. Install a button/shaft pro-
tector (such as SNAP-ON™ P/N CJ85-6) onto the end of the
bevel pinion. Attach the puller bar to the power divider hous-
ing with the puller screw end on the button protector and pull
off the power divider housing. The outer cam will come off
with the housing. Remove the power divider outer cam from
the bevel pinion shaft, then remove the bevel pinion housing.
Note: The tube will support the bevel pinion. Retain all shims
for later reuse.

With the aid of an assistant, use two jack screws to remove
the oil tube.

Remove the fasteners securing the inboard clamp plate to
the spur shaft bevel gear, then remove the clamp plate.

Remove the bevel pinion through the large side opening of
the carrier housing.

Remove the fasteners retaining the helical pinion-shaft as-
sembly cover onto the carrier assembly, then remove the
cover.

Remove the outboard clamp plate bolt and the clamp plate.
Note: Be sure to have a new bolt on hand for final
reassembly.

With the aid of an assistant to prevent the spur shaft from fall-
ing, use a puller to remove the spur shaft from the main car-
rier housing. Remove the bearing cone, then remove the
spur shaft and bevel gear through the large opening in the
side of the carrier housing.

Install jack bolts and alignment dowels into the spur shaft
bearing retainer. Using a crossing pattern to minimize bind-
ing, remove the spur shaft bearing retainer. Mark the location
of the alignment slot in the remaining race, then remove the
race from the main carrier housing.
Note: Retain all shims for later reuse.

Before starting to disassemble the bull gear/differential com-
ponents, mark the position of each differential half in relation
to the bull gear.
Note: These components are line-reamed and turned togeth-
er. Therefore, marking is essential to reassemble them in the
same position.

Clamp the bull gear/differential assembly in a suitable vise.
Loosen the bolts that secure the side casings to the bull gear.

During disassembly, mark the bull gear relationship to the
casing. Mark both sides of the bull gear for reassembly
purposes.

Remove the bull gear from the differential side-casing splined
half. Do this by tapping around the bull gear with a deadblow
hammer or a piece of brass bar stock and a hammer.

Remove the spider gear assembly from the differential. This
assembly includes the spider, the four pinion (spider) gears
and the four pinion (spider) gear thrust washers.

CAUTION
Exercise extreme caution during the pressing operation,
even when using specified tools. The bearing cone may fly
apart during removal. For safety, use a scatter shield.

Using suitable tooling, press the tapered roller bearing from


each differential half.

Thoroughly clean all components of the disassembled differ-
ential assembly and inspect for damage or excessive wear.
Replace any differential assembly component not suitable for
reuse.

Using suitable tooling, carefully press the tapered roller bear-
ing onto each differential half.
Note: Lubricate the bearings before installation.

Before reassembly, lubricate each component of the differen-
tial assembly (differential halves, fasteners, bull gear, side
gears, thrust washers, spiders and cross). Reassemble the
components, taking care to use the alignment marks on the
two differential halves to properly align them onto each side
of the bull gear. Install the fasteners; tighten and torque to
339 ±16 Nm (250 ±12 ft-lb).

CAUTION
Exercise extreme caution during the pressing operation,
even when using specified tools. The bearing cone may fly
apart during removal. Use a scatter shield for safety.

Press the helical shaft from the bearing using the bearing
cup for support . This action applies pressing force through
the bearing rollers.

Using a hammer and drift, remove the helical-pinion retainer
bearing outer cup.

Thoroughly clean and inspect the spur shaft components for
damage or excessive wear. Replace any spur shaft compo-
nents not suitable for reuse.

Using suitable tooling, reassemble the spur shaft compo-
nents along with the previously-used spacer. Press the bevel
gear onto the spur shaft, but do not attach the clamp plates
at this time. During the reassembly, lubricate each bearing
before installation, and ensure that the retainer lock pin
aligns with the slot in the inner race.

Check the spur shaft assembly preload. To do this, place the
spur shaft assembly into a press and apply 9,072 kilograms
[20,000 pounds (10 tons)] of pressure to the spur shaft. Then,
wrap a cord around the bearing retainer and attach a J-8129
spring scale to the end of the cord. Steadily pull on the scale
and cord until the retainer rotates slowly and steadily. If
needed, adjust the spacer thickness until the retainer rotates
with either 2 ±0.6 kilograms (4.4 ±1.3 lb) when a new bearing
is used or 1.35 ±0.45 kilograms (3 ±1 lb) when the old bear-
ing is reused. When that is accomplished, the correct preload
is attained.
Note: Be sure to lubricate the bearings before performing the
preload check.

Using suitable tooling, press the bearing off the bevel pinion
shaft and remove the races from the bevel pinion shaft
housing.

Thoroughly clean the removed bevel pinion shaft compo-
nents and inspect for damage or excessive wear. Replace
any components not suitable for reuse.

Using a hydraulic press and other suitable tooling, reassem-
ble the bevel pinion shaft assembly components by pressing
the bearing onto the bevel pinion shaft. Install the races into
the bevel pinion shaft housing, and install the bevel pinion
shaft/bearing into the bevel pinion housing using the spacer
previously removed. During the reassembly, oil the bearing
and races before installation.

Check the bevel pinion assembly preload. Place the bevel
pinion shaft and housing assembly into a press and apply
9,072 kilograms [20,000 pounds (10 tons)] of pressure. Then,
wrap a cord around the bevel pinion shaft housing and attach
a scale to the end of the cord. Steadily pull on the scale and
cord until the bevel pinion shaft housing rotates slowly and
steadily. If needed, adjust the spacer thickness until the
housing rotates with either 2 ±0.6 kilograms (4.4 ±1.3 lb)
when a new bearing is used or 1.35 ±0.45 kilograms (3 ±1 lb)
when a new bearing is used or 0.9 to 1.8 kilograms (2 to 4
pounds) when the old bearing is reused. When that is accom-
plished, the correct preload is attained.

Using suitable tooling, disassemble the bevel pinion shaft as-
sembly by removing the bevel pinion shaft from the housing
in preparation for final assembly.

Disassemble the through shaft assembly by removing the
ball bearing from the inter-axle through shaft and the seal
from the through shaft bearing housing.

Thoroughly clean all through shaft assembly components, in-
cluding the bearing housing and oil tube, and inspect for
damage or excessive wear. Replace any components not
suitable for reuse.

WARNING
Ensure that the hydraulic press support blocks are on the
flats of the shaft and not on the taper of the shaft. This pre-
vents the blocks from shifting as hydraulic pressure is
applied.

Install the ball bearing onto the through shaft using a suitable
hydraulic press arrangement and driver. Lubricate the bear-

Begin disassembly of the PDLO by removing the air line fit-
ting from the cylinder housing. Then, remove the fasteners
securing the cylinder housing onto the PDLO lockout
housing.

Remove the cylinder housing from the PDLO lockout
housing.

WARNING
Be careful when removing the nut that secures the piston
and spring. The piston or spring can suddenly release,
causing serious personal injury.

Remove the nut and washer that hold the piston and spring
in place.

Using a brass drift and hammer, remove the ball bearing from
the housing. Apply force only to the outer race of the ball
bearing.

Press all the wedges into the cage as far as possible. Then,
remove the outer retaining ring from the shaft and cage
assembly.
Note: Before removing the wedges, note the alpha character
(or arrow on early production carriers) on the part of the
wedges pointing outward. The wedges must be reinstalled
with the alpha character or arrow pointing outward.

Be careful when removing the inner ring. It may be sharp
and can cause serious personal injury.

Using two screwdrivers, compress the inner retaining ring un-


til the ends overlap to allow removal. Remove the inner ring.

Thoroughly clean all the components of the disassembled
PDLO assembly and inspect the components. Replace any
components not suitable for reuse.

Clean the fasteners that are to be reused during reassembly.
Clean the threads and chase the threaded fastener holes to
remove any remaining threadlock compound residue.

Clean the differential carrier housing. Remove any sealing
compound from the differential carrier and its respective sub-
assemblies, paying special attention to the mating surfaces
of the differential carrier housing. Use a parts cleaner or pres-
sure washer to thoroughly clean the interior and exterior
surfaces.

Position a new seal on the PDLO bearing retainer cover.

Install the seal into the bearing retainer cover using a seal
driver and hammer.

WARNING
Be careful when inserting the inner ring because it may be
sharp.

Install the power-divider wedge inner retaining ring into the


cage.

Install a matched set of 24 wedges from outside the cage,
making sure the alpha character (or arrow on early produc-
tion carriers) on each wedge is pointing outward. The alpha
character or arrow must be visible on each wedge from out-
side of the cage.
Note: The wedges must be reinstalled with the alpha char-
acter or arrow pointing outward as shown.

Push all the wedges in as far as possible and install the outer
retaining ring into the slot in the cage.

Drive the bearing assembly into the retainer of the inter-axle
power-divider shifter housing.
Note: Apply driving force only on the bearing outer race dur-
ing bearing installation.

Insert the fork and clutch into the housing. Do this by instal-
ling the fork into the clutch groove and then angling them as
a unit into position. Make sure that the flat side of the fork
faces the clutching teeth.

CAUTION
During the pressing procedure, take special care to avoid
binding the fork, which can cause the fork to break.

Install a gasket onto the PDLO housing face.

Lightly lubricate the O-ring and install into the groove in the
bearing retainer (oil seal) cover.

Install the oil seal cover onto the PDLO housing and tighten
the nuts finger tight. Check the gap between the PDLO hous-
ing and the cover using a feeler gage. The gap should not ex-
ceed 0.254 mm (0.010 in.). If a gap exceeds 0.254 mm
(0.010 in.), install one or more gaskets (shims) as required to
fill the gap.
Note: The gaskets (shims) support the bearing retainer and
prevent bearing retainer oil seal bore deflection. This deflec-
tion causes a bell mouth condition of the seal bore, resulting
in a loose oil seal installation.

Install the bearing retainer cover onto the PDLO housing with
gaskets (shims), if required.

Install the bolts through the bearing retainer cover and into
the PDLO housing. Tighten the nuts and torque to 48 ±5 Nm
(35 ±4 ft-lb).

Install a new felt ring and O-ring on the shift piston. Install the
O-ring in the top groove and the felt washer in the lower
groove. Lubricate the O-ring and the felt ring with GO-J gear
oil.

Place the shift fork shaft (threaded end up) into a soft-jawed
vise. Install the special washer, the piston assembly, another
special washer and a new Nylok nut on the shaft. Tighten the
nut and torque to 91 ±10 Nm (67 ±7 ft-lb). Remove the shift
fork shaft from the vise.

Position the long spacer (sleeve) and the return spring onto
the shift fork shaft. Install the shaft assembly into the hous-
ing. Align the shaft with the shift fork opening and insert the
shaft into the fork.

Using a hydraulic press, compress the piston spring assem-
bly until the setscrew holes in both the shaft and fork align.
Install the setscrew; tighten and torque to 54 ±7 Nm (40 ±5 ft-
lb).
Note: Use a screwdriver or wooden wedge to support the
shift fork while compressing the spring to avoid binding the
fork on the shaft.

Position the cylinder housing onto the PDLO housing and se-
cure with the fasteners. Do not torque tighten at this time.

Install a new cover gasket or apply a bead of Silastic (or
equivalent) to the cover plate, completely encircling the
screw holes.

Tighten the cover plate fasteners on the power divider lock-
out and torque to 31 ±5 Nm (23 ±4 ft-lb).

Tighten the fasteners on the cylinder housing and torque to
48 ±5 Nm (35 ±4 ft-lb). Dip the inner cam in axle lubricant
and position it inside the cage. The inner cam must be in-
stalled with the oil grooves on the one face of the cam facing
away from the back side of the cage. Push all the wedges in
until they contact the inner cam lobes. Set the assembly on a
clean work surface with the cage up to keep the inner cam
from falling out. The inner cam oil grooves should be visible.
A coating of heavy grease may be applied to the inner cam
face to hold it in place during assembly, although the wedges
should hold it in place. This assembly will be installed into the
bevel pinion housing at a later time.

Begin the installation of the bull gear (differential) assembly
into the carrier housing by installing the bearing adjusting nut
onto the threaded bearing cup. Tighten the nut about two
turns.

With the aid of an assistant, use a suitable lifting device to lift
and position the differential assembly for installation into the
carrier housing.

Lubricate the bearings with GO-J lubricant and position the
bearing cups on the differential assembly. The twelve bolt
heads of the bull gear assembly go to the side with the ad-
justable bearing cup, and has the cap with the two pin holes.

Lower the differential assembly into the housing.

Seat the bearing cups onto the differential bearing pedestals
in the carrier housing.

Position the bearing caps over the bearing cups. Align the
punch marks (made at disassembly) on the bearing caps with
those on the bearing pedestals.

Install the bearing cap bolts snugly, but not too tight. This will
permit bearing adjustment. Do not apply threadlocking com-
pound to the bearing cap bolts at this time.

Check to make sure the bearing caps are still properly
aligned.
Note: The bearing caps and the carrier housing are ma-
chined as a set. Therefore, if replacement is necessary, the
carrier housing and bearing caps must all be replaced as a
set.

Lubricate the differential bearings with GO-J gear oil. Then,
while turning the differential assembly with a spanner
wrench, adjust the differential bearing nut until the bearings
have a slight preload.

Relieve bearing preload by hitting the bearing cap and/or bull
gear with a plastic mallet while rotating the bull gear.
Note: To properly measure the bull gear drag, make sure that
the helical pinion shaft has been removed. This must be
done in order to ensure accurate preload (drag)
measurements.

Readjust the differential bearing nut to create a slight pre-
load. Repeat the procedure of adjusting preload and hitting
the bearing cap and/or bull gear to relieve preload pressure,
until a constant preload is maintained.

Tighten the bearing cap retaining bolts and torque to 400 ±34
Nm (295 ±25 ft-lb).

Wrap a cord around the outside of the diameter of the bull
gear several times.

Attach a spring scale to the end of the cord and steadily pull
on the scale until the bull gear rotates slowly and evenly. If
correct, the load on the scale will read 1.1 ±0.2 kilograms
(2.4 ±0.45 lb) .

If the preload is not within specifications, loosen the bearing
cap retaining bolts and turn the adjusting nut to attain the
proper preload.

Once preload is attained, remove the bearing cap bolts one
at a time. Apply threadlocking compound to the bolt threads,
then reinstall, tighten and torque the bolts to 295 ±25 Nm
(218 ±18 ft-lb).

Check for proper alignment of the pin hole in the bearing cap
and the adjusting nut. If required, tighten the bearing adjust-
ing nut slightly, until the hole and nut are aligned to provide
for installation of the lock pin. Note that it may be necessary
to loosen the bearing cap bolts to allow the adjusting nut to
turn. Recheck the torque on the bearing cap bolts.

Recheck the preload on the differential bearings by measur-
ing the rolling drag. Adjust as required.

Install the lock pin in the bearing cap and secure it with a new
cotter pin. This completes the installation of the bull gear
assembly.
Note: Reusing a cotter pin that has been repeatedly bent
and unbent could cause the cotter pin to break.

Begin the installation of the spur shaft assembly by installing
the spur shaft bearing retainer and shim stack. Use align-
ment dowels to install the retainer without binding. Secure
the retainer using the fasteners; tighten the fasteners until
snug to prevent movement.

Using a soft-faced hammer, install the race into the main car-
rier housing, making sure to align the slot in the race with the
pin in the bearing retainer during the installation.

Install the spur shaft and bevel gear subassembly into the
carrier through the large side opening.

Install the bearing cone and outboard clamp plate using a
new fastener; tighten the fastener and torque to 475 ±68 Nm
(350 ±50 ft-lb).

Apply a 2 mm bead of sealant to the spur gear cover mating
surface and install it using the fasteners; tighten the fasteners
and torque to 95 ±11 Nm (70 ±8 ft-lb).

Begin the installation of the bevel pinion shaft and housing
by installing alignment studs for the bevel pinion housing to
ensure proper alignment.

With the aid of an assistant, install the shims, power divider
housing and power divider outer cam. Ensure that the com-
ponents properly align and that the splines match. When in-
stalling the power divider housing, use two screws (lightly
torqued) to hold the housing in place.

Using the appropriate tooling (hydraulic cylinder, hydraulic
pump, rod and drivers), press the bevel pinion shaft into the
outer power divider cam. Remove the tools.

Install the J-33107 holding fixture onto the power divider
housing. Install the bevel pinion nut; tighten and torque the
nut to 1898 ±136 Nm (1400 ±100 ft-lb). Remove the holding

to 261 ±28 Nm (193 ±21 ft-lb).

With the aid of an assistant, install the PDLO assembly into
the power divider housing. Apply threadlocking compound to
the fastener threads then use the fasteners to secure the
PDLO assembly to the housing. Tighten the fasteners and
torque to 48 ±5 Nm (35 ±4 ft-lb).

Install a replacement oil seal into the rear through shaft
retainer.

Apply threadlocking compound to the fasteners and install
the oil tube, through shaft bearing retainer, seal retainer and
through shaft. Tighten the fasteners and torque to 41 ±4 Nm
(30 ±3 ft-lb) using a crossing pattern.

Replace the oil seal for the front input shaft yoke, then install
the front yoke and secure with the fasteners; tighten the fas-
teners and torque to 746 ±68 Nm (550 ±50 ft-lb).
