Volume calculation of Curtain Airbag

Scope of this project is to evaluate the new airbag design in terms of it's volume capacity, head positions
coverage and thickness measurement. Customer provided the bag geometry and material properties.2D
meshing of the bag and BIW is done, and Ls-Dyna deck is prepared by applying a pressure of 0.3 bar and
necessary clip fixations. Then the results are plotted in HyperGraph and animations are provided using
HyperView.

Meshing of Seat belt Retractor assembly

Seat belt-Retractor assembly is a type of Occupant restraint system, which is designed to protect the occupant
both actively & passively.2D and 3D meshing of its various components like Retractor housing,Spool,Clutch
disk,Gear Disk,Lock pawl,Sensor lever,Torsion bar,Sensor Cover,Spring Cover,D-ring,Height
Adjuster,Buckle..etc,was done and proper thickness assignment and rigid connections were given and
delivered on time

Structural analysis of Anchor bracket


To estimate the static strength of Anchor bracket (seat belt), a FE model of the bracket assembly is
created. To represent the belt's pull on the bracket, a force is applied at an angle to the Anchor
bracket and appropriate constrains are applied. Static strength of the bracket is then estimated based
on the effective plastic strain occurring at the critical regions of the bracket.

Full CAB deployment model


The complete FEA model of Curtain airbag(CAB) assembly in vehicle environment is developed by
meshing of airbag and its surrounding parts. Folding, positioning and relaxation of airbag are done in
next step. Then deployment deck is prepared using the customer provided inflator data,
materials..etc.

Solid meshing of Contact Bridge:

Contact bridge is one of the component in the Steering wheel assembly. A Hex dominated mesh is
generated for this component with a good quality. Edges, connectivity are checked and delivered on time.

Solid meshing of Driver airbag Cover:

Driver airbags cover meshing is a very critical and tricky at some regions especially at the seam
line region and other sharp changing regions. A hex dominated mesh is generated for this component
and delivered on time.

Meshing and stitching of the Passenger airbag:

A good quad dominated shell meshing is carried out on the line data provided for the passenger airbag.
And the main panel and side panels are stitched properly using appropriate morphing methods.

Validation of the Steering wheel assembly:


The aim of this project is to validate the FE model of Steering wheel assembly using an impactor test. FE
model and load case are prepared as per the physical test setup. An Ls-Dyna deck file is ran. Results are
compared to the test data such as acceleration, velocity, displacement curves. Animations are also
closely compared. Various parameters like thickness of different components are tuned to match the
physical test data. And a validation report is prepared.

Validation of the Driver airbag:

Validation of the Driver airbag involves playing with parameters like vent hole efficiency, seam
leakage..etc.,. A Body-block impactor test is designed to study the behaviour of the Driver airbag. The
Driver airbag is deployed at a particular time, and it comes into contact with the moving impactor in the
process. Acceleration, velocity, displacement curves of the impactor are studied and validated against the
physical test data. After sufficiently tuning the key parameters, a validation report is prepared.

Validation of the Passenger airbag:

Validation of the Passenger airbag is similar to the Driver airbag. A Body block impactor is used to study
the behaviour the airbag. Acceleration, velocity, displacement of the moving impactor indicates the behaviour of the
Passenger airbag and its capacity to absorb the impact energy. So acceleration Vs displacement curves are
particularly important in this regard and are closely studied. FE models results are then compared against
actual physical test data and correlated, a validation report is prepared.

Note: From 2011-2014, I went to Germany to pursue Masters degree in Computational Mechanical
Engineering. This course mainly contains FEM & CFD subjects. Unfortunately due to health problems
and other issues, unable to continue this course and returned to India. But I learned considerable
technical knowledge related to Finite Element Analysis(FEA) and the theory behind it.

Shell meshing of Airbag housing


The Passenger Airbag housing is a complex geometry having many rib structures of varying
thickness. A FE Mesh is created on the mid-surface and varying thicknesses are assigned to the
corresponding elements.

3D- Hex meshing of Spool


Spool is a main component in Retractor (seat belt) assembly. A Hex dominated mesh for the spool
component is carried out by using appropriate mesh pattern at critical areas through projecting the
cross sections of varying features on to one parallel plane.

A Hex dominated mesh is created for the steering wheel component by using inner region shell
elements get morphed to match with the outer ring pattern.

Analysis on the structural integrity of Clips


A prescribed displacement is applied to the Clip component, which has to be mounted on a rigid,
fixed Stud. Analysis is then carried out to study the insertion-extraction Reaction forces on the Clip,
which are then validated with the given experimental test results. Deformation behavior of the Clip
component is also studied.

Airbag folding macro


To automate the folding procedure for Curtain Airbag, this macro is developed using Tcl/tk scripting
language. A GUI window appears at the beginning of the macro to collect folding parameters from the
user. And then it automatically folds & positions the bag inside the packaging channel.

Macro for Standardization of model setup for Rack-bending analysis
The objective of this macro is to standardize the model setup for Rack-bending analysis. It's role
includes importing FE Mesh file, MPC's creation, Contacts creation, Force application at a given input
angle and then exporting the final deck file.
