Maintenance & repair Welding Technology:

Challenged by the diversities in the field welding conditions the Sun- Ultra
institute research team has developed coating of stick electrodes to over
come the problems posed by limitations of available welding equipment, skill
level, heat input, unknown base metal, contaminations etc.
We have incorporated additives such as deoxidizers, degasifiers, nucleants
etc. into the coating formulation to provide highest, weldability, in terms of
tensile strength, bead shape, and fluidity of slag, weld penetration etc.

Methods of investigation associated with repair welding:

Ingenious diagnostic procedure, which helps eliminate, guesses work and


chance in the selection of proper consumables for repair. This relies on a two-
fold analysis: First: Describes the environmental factors encountered causing
wear on a particular part. Second: Describes the relevant physics properties
of the deposited alloy. Use of the analysis provides the welder with a quick,
accurate method for selecting the most favorable alloy assuring additional life
for the repaired part.

Metallurgical Modifications:

Metallurgical modifications of alloys to provide deposited structures with more


desirable features for specific service requirements are made by our scientist.
The use of these alloys in formulation provides reaction in molten weld metal
wherein deoxidization, grain refinement and density of hard constituent
materials are optimized.

Joining Application:

Special elements are added to electrode formulations at Sun-ultra institute


and they have devised method of preventing the formation of coarse,
columnar grains that results during the normal cooling have deposited weld
metal.

CAST IRON ALLOYS


CI-1: Superior resistance to heat; machinable alloy; excellent
weldability; very suitable for cladding.
CI-2: Excellent bonding to difficult cast irons; Nickel free deposit; non-
machinable; for contaminated cast iron; close color match to CI;
joining cast iron to steel.
CI-3: Rich nodular deposit; excellent weldability, machinability, bonding
& crack resistance; for joining, building up or overlaying.
CI-4: Exceptional weldability & crack resistance; base metal dilution is
minimum; excellent machinability; ideal for cladding.
CI-5: Maximum machinability; high nickel electrode; all grade of CI
without pre-heat; joining CI to other steel.
HARD-FACING ALLOYS
HF-1: Resist severe impact & friction; machinable deposit; high
toughness & resistance to deformation; can be flame hardened;
as deposited 28-32 RC; 34-38 after flame hardening.
HF-2: Maximum resistance to impact & pressure; extremely high
toughness; ideal as cushion layer; high work hardness; 220-250
BHN as deposited; 450-510 BHN after work hardening.
HF-3: Superior resistance to abrasion with moderate impact; smooth
weld bead appearance; very low coefficient of friction; hardness
58-62 RC.
HF-4: High coefficient of friction; very high deposition rate; no slag;
excellent weldability in both dry & wet condition; specially
designed for sugar mill crusher rollers; 550-650 BHN.
HF-5: High recovery; resist severe abrasion at elevated temperatures;
high resistance to scaling up to 1000OC; resists erosion; 57-65 RC
as deposited hardness.
HF-6: Exceptional resistance to low stress scratching & high stress
grinding abrasion; smooth dense deposit; excellent resistance to
heat, corrosion & impact; hardness 57-62 RC.
HF-7: Versatile, tough austenitic manganese steel deposit that work
hardens under severe impact, shock & hammering; used as
cushion layer; as deposited 180-220 BHN; work hardens to 45RC.
HF-8: Resistance to high abrasion; dense & spatter free deposit; multi
layer build up possible; hardness 55-61 RC.

HF-9: Very high abrasion resistance at elevated temperatures; For application


subjected to severe erosion, abrasion & moderate impact; hardness 60-
65 RC.
HF-10: Composite Chromium Carbide & Niobium Carbide wear resistance alloy;
high recovery electrode. Resists severe abrasion & heavy impact;
hardness 65-72 RC.
HF-14: Resist severe abrasive wear; deposits polish in service providing very
low coefficient of friction; very smooth highly ionized spray transfer; 55-
58 RC hardness.
DH-1: Special electrode for surfacing of dies & tools in forging industry;
superior resistance to deformation & wear at elevated temperature;
machinable with carbide tools; 38-42 RC hardness.
DH-4: Superior edge retention at red heat; heat treatable; high speed steel
overlays; for use where cutting, shaving or piercing qualities are
required; hardness 58-62 RC.
COBALT BASED WEAR RESISTANCE ALLOYS
CO-1: Excellent wear resistance to corrosion, oxidation and heat; dense
deposit with good all-round resistance to abrasion; 40-42 HC.
CO-2: Cobalt-Chromium-Tungsten based wear resistant alloy; excellent
resistance to erosion, corrosion & hot wear; 47-51 RC hardness.
CO-3: High resistance to wear due to heat corrosion & oxidation; dense &
crack free deposit; easy slag removal; 55-56 RC hardness.
WELD PREPARATION
CG-1: efficient chamfering & gouging tool without any supplementary
equipment or operation; for ferrous & non-ferrous base metal.
CG-2: Super performance in cutting, piercing any base metal; can withstand
very high amperage.
OTHER ALLOYS
NI-1/NI-2/NI-4/NI-6/NI-7: Alloys for resistance to thermal impact, scaling &
corrosion at elevated temperatures & welding of Nickel, Monel, Inconel,
Heat resistance steel etc.
C-2: All position, machinable bronze alloy for joining, overlaying etc.
C-3: For high electrical conductivity joint of copper.
SB-1: Silver rich alloy for high strength brazing on dissimilar metals.
SB-2: Versatile silver rich brazing alloy for electrical and tool maintenance.
SB-3: High tensile, low bonding temperature on all but white metal.
RJ-10: Very low coefficient of friction; crack free, heat resistant welds.

crack and defects of austenitic manganese castings ideal for joining hard field manganese
steel to other steels.
PROCEDURE: Clean weld area, fatigued material should be removed by chamfering. No
preheating is required for manganese steel. Always use skip or staggered welding. Maintain
a short to medium arc. Weld bead length should be kept up to 10 cms. at a time.
Temperature between the passes should not exceed 150oC Back stepping and skip welding
technique should be added. Pining the hot weld helps to reduce stresses.

PROCEDURE:
Clean weld area and remove fatigue materials by gauging, use stringer beads and
skip & stagger weld. To build up more than one layer deposit, a cushion layer of HF-
1, HF-7 or AS-4. The temperature of the base metal should not exceed 250oC to
avoid heavy cracks.

CHARACTERISTICS: The metallurgically advanced weld-alloy system ensures

RECOMMENDATIONS: Joining and build -up on all dropforging tools. Repair of worn
out or damaged profiles, Salvage scrapped undersized die-blocks by total rebuild
with weld metal. Combination of high hardness and toughness combined with good
machinability such as gear pinion teeth etc.
PROCEDURE: Clean weld area. Remove all cracked or fatigued metal. Pre-heat job
to 450oC, which maintain throughout welding. Deposit with short gap, keeping
electrode perpendicular to welding direction. Pining of deposits is essential. Chip slag
between passes. After completing deposition, air-cool the job to 200oC to develop
uniform hardness. Then transfer to a furnace at 550o-600oC and temper for 12-16
hours. Remove into still air and cool.

PROCEDURE:
Clean joint area. Highest strength joints obtained with clearance of 0.075 mm.
Clamp parts when necessary. Heat broadly, using slightly excess acetylene. Keep
distance 25 to 75 mm between the flame cone and base metal. Keeping torch in
constant motion apply alloy till it flows completely through the joint. Remove flux
residues.

other. Rotary kiln tyres. Heat treatment equipment such as retorts, rack, tays, tongs
etc. Earth moving equipment, cryogenic equipment, joining dissimilar combinations
of steels

PROCEDURE:
Clean the surface thoroughly so as to be free from rust, oil, grease, paint etc. Use
reverse polarity only, maintain very short arc. Use stinger bead or slight weaving
technique. Prepare edges so that the included angle or the V lies between 70-80o
and root gap should be 2 mm. Dry the electrode prior to welding for approx. 300oC
for 2 hours. The crater to be filled properly to avoid crater crack.

The weld metal has excellent cracks resistance and has good high temperature

Aluminum electrode with high strength operates at very low current and is easy to

RECOMMENDATIONS:

Aluminum electrode used for repair welding of wrought and cast aluminum alloys,
filling of cavities welding of cracks, surfacing of worn out or broken parts.

PROCEDURE:

This electrode is mainly used for welding in down hand position with shortest arc. For
achieving maximum bonding and for avoiding porosity in the deposit, thick work
pieces (sections of over 8mm thickness) should be pre-heated up to 200oC.
