Independent Power Producers Case Study

We just pressed the start button, and in less


than a minute 40 gensets were online
After DEIF had developed a comprehensive plant management system
capable of handling up to 256 gensets, the company was invited to
collaborate with APR Energy on commissioning a 40 1.7 MW MTU
generator power plant in distant Trujillo, Peru. The plant supplies grid
support to the mainly hydropower-based region during dry seasons.

DEIF used AGC Plant Management controllers, capitalising on the


units adaptability allowing operators to switch from base load to island

functionalities that make AGC the comprehensive choice.

APR Energy

APR Energys Director of Engineering, Edmund Campion, has worked


with DEIF since 2002, but he was still impressed that not a single fault occurred during commissioning.

We just pressed the start button and in less than a minute 40 gensets were online, he says. What this means, is that APR Energy is now able
to set up plants at a considerably faster rate than before.

Mr Campion believes that the plant in Peru represents his idea of how a plant should function and how to control it in real time.

Typical of the collaborative way DEIF works, the AGC Plant Management Control system is the result of DEIF and APR Energys joint efforts to
develop the optimum solution for this job.

Prior to commissioning the system, DEIFs engineers meticulously programmed and tested its control functionalities. Parts of these tests were
carried out on-site. Having completed the tests, the engineers made absolutely sure that the plant would be able to start up and deliver the
required 60 MW without any problems.

Edmund Campion praises the DEIF on-site support. Right from the beginning, DEIFs engineers listened and worked with us to develop the
flexible solutions we wanted. There is no doubt that DEIF has delivered on our expectations, Mr Campion says, giving DEIF 10 out of 10 for
the process. Cannot fault it.

Critical Power

Covering a 4 km area, the distance


between generators was an unusual
challenge solved using DEIFs AGC-4.
Great Britains Gateway to Europe, the Port of Dover is recognised as
one of the busiest passenger ferry ports in the world with over 12
million passengers and 4.5 million vehicles per annum requiring a
passage to France for onward travel throughout the continent. The Port
of Dover also handles 80 billion of trade each year.

Being a major transport hub, the requirement for a secure power supply
at the port is essential. The risk of potential power outages lead to
the decision to upgrade the existing embedded generation system
to provide full generator cover for all areas of the ferry terminal with
additional ability to export power on demand into the Local Distribution
Network, benefitting other users of the STOR (Stand by Operating Reserve) scheme.

DEIF assisted with the application requirements, supplying AGC-4 Advanced Generator Controllers for local and remote control of mains
connection, island operation, mains synchronisation and export control.

Honouring Unsual Challenges


The Eastern Docks site required a fibre optic communication connection between generators over an extensive 4 km area for remote monitoring
and generator functionality. Using DEIFs patent-pending Emulation Solution, the project was fully factory-tested to comply with these distances
prior to installation.

The distance between generators was another unusual challenge that DEIF was also able to honour thanks to the companys state of the art
R&D and test centres at its manufacturing facility in Denmark. Although the solution was a DEIF standard, for the Port of Dover it was a more
secure system, guaranteeing a safer supply for its power demands.

DEIFs AGC-4 features proven technology for a wide range of generation systems in critical power applications, including synchronisation to
the grid, mains power export, and load take over where load is transferred from the mains to the generator as well as serial communication
protocol via TCP/IP.

As opposed to more conventional master-slave configurations, DEIF uses its own Power Management Systems including a powerful M-Logic
configurator tool for logic relay customisation.

project will come to include two lanes for public transport, six for private
vehicles, as well as bike paths, sidewalks, a bridge and a viaduct on the

Biogas Case Study

The entire CHP was commissioned and


operating within 24 hours
The pretty Norfolk village of Wighton is the site of family-owned Copys
Green Farm with 100 dairy cows and 500 acres of farmed land, the
majority producing maize and fodder beet. Run by Dr Stephen Temple,
who spent 23 years lecturing and doing research in Agricultural
Engineering in Malawi before returning to Norfolk, Copys Green Farms
traditional English setting belies its progressive initiative.

Awarded 2010 Green Energy Farmer of the Year for his vision and
commitment to green farming, Temple has successfully invested in
one of the few Anaerobic Digestion systems (AD) in England: Cattle
manure and silage from the dairy farm and whey from the cheesemaking enterprise are fed into the facility, producing biogas that can be
used for heat and electricity production.

Gas

With surplus energy sold to the grid, the by-product digestate used as a free fertiliser replacement and the much-reduced cost of disposing
manure, silage and whey, going green has also turned out to make good business sense.

But crucially, because of operational problems, the original ADs Combined Heat and Power system (CHP) at Copys Green was unable to
achieve grid connection until June 2010. According to Stephen Temple, this was a major setback as the return from the sale of electricity and
the benefit of not having to buy in electricity is considerable. The installation cost for the system came to 750,000. Achieving stable operation
was paramount to reaching his eight-year target for return on investment.

Starting again, Temple spent a good amount of time looking at as many different systems as possible, finally deciding to go with Austrian IET
supplying a genset with DEIFs acclaimed gas control solution, Delomatic 400 Bio (DM 400 Bio). Temple chose DEIF because of the proven
nature of the companys technology and the fast delivery time.

In line with our standards, DEIF promised delivery in approximately eight weeks, faster than any other offers Dr Temple received. A delay of as
little as two weeks would have meant a loss of exported electricity income of 7,500, plus the additional cost of the imported power consumed.

Having studied the particulars, DEIF delivered the proposed scheme at the end of January 2011. Because DEIFs DM 400 Gas is so simple to
install, the entire CHP system was commissioned within a 24-hour period and operating satisfactorily almost immediately. Since then, there
have been no major issues and the operational availability of the system is very high. With an uptime of 99%, the system achieves 85%
of permissible electrical export capacity: generated electricity meets all on-site demands plus export to grid of 130 kWe. Feed-in tariff earns
approximately 500 per day.

Landfill Gas Case Study

The positive experiences from So Joo


make future biogas projects more likely
In the So Paulo district of So Joo, you can see a system of plastic
pipes worth gold running along the sides of a putrid mountain of waste
more than 150 meters high.

The pipes channel filtered landfill gas for the generators at a nearby
25 MW gas power plant. Produced by the landfill waste and collected
in a number of gas wells distributed across the 80 hectare 500 ft.
landfill areas, the biogas is transported from the wells through the pipes
to the on-site gas treatment facility located on the top of the landfill
mountain. Here the foul-smelling gas is cooled and the vapour that
would otherwise clog the gas pipes and damage the machines later in
the treatment process is removed.

Since the plant began operation, it has cut millions of tonnes worth of methane emissions. The reductions have generated substantial profits

to the owner who sells CO2 quotas and invests the profits in new biogas and power plants. The Brazilian company has seemingly struck gold
with its biogas project.

Equipped with 16 1.54 MW gensets and Caterpillar G3520C engines supplied by Sotreq, Brazils biggest Caterpillar dealer, the plant features
a DEIF power control system of AGC Automatic Genset Controllers.

Sotreq chose the DEIF units for the project because of the DEIF solutions proven reliability, comprehensive levels of protection, simple
operation and its fuel-efficiency.

Sotreqs Engineer Manager, Mauricio Garcia, thinks this project is a frontrunner for more to come.

There are few biogas projects in Brazil, he says. But the positive experiences from the So Joo project make the future construction of
similar installations more likely. He also credits DEIF for part of the projects success. The AGCs have been vital in ensuring optimum generator
operation at all times and ultimately help us provide a more sustainable and reliable energy supply.

Refitting a gas engine control system

Refitting an existing gas engine control system with DEIFs comprehensive

The gains are significant and tangible in the form of immediate improved
engine performance and reduced emissions. The refitting has a short to
medium term return on investment time, and in the longer perspective
improved engine performance and a reduced need for servicing means
a longer operation life for the generator.

A recent project in the Gabonese Republics isolated wet forest region


of the Middle-Ogoou saw DEIF replace the control systems of a group of hardworking Deutz engines at the Echira onshore and offshore oil
field. Fuelled by the oil production wells waste gas, the power generators provide electricity for 60 oil wells, injection compressors, separation

heaters and other oil and gas critical processes.

With an output target set at 10.000 barrels of oil per day, production is dependent on the availability and stability of four Deutz type TBG 632
16 cylinder generator sets: three of the four engines must run 24/7 to generate the 7,000 to 8,000 kW needed for production.

After detailed pre-engineering work and emulation tests, DEIF supplied a complete DM4-Gas control system with multiple side components.
DEIF also replaced the cubicle design and supplied and handled adaptation of the existing switchboard including on-site dismantling, mounting
and wiring of the new system followed by comprehensive tests, commissioning and fine tuning.

The DEIF solution


Replacement work had to be done engine by engine without plant shutdown, safely managing the complex and critical transition phases with
the two systems, TEM and DM 400 Gas, operating simultaneously.

Following the well-planned and flawlessly executed DEIF refit, the TBG 632 16 cylinder generators now use less gas to produce more power.
The previous black-out risk has been eliminated and Load Sharing between three engines has been tested up to 2900 kW with a slow power
deviation between engines at less than 200 kW and frequency fluctuating slowly around +/- 0.06 Hz.

The combination of two engines in Load Sharing and one engine in Fixed Power was tested up to 2800 kW as the fixed power setpoint, with
the Load Sharing engines sharing 1500 kW each. Again, the frequency remained at +/- 0.06 Hz.

Integrating a modern control system


with a vintage look proved possible at
Denmarks National Energy Museum
In 2012, DEIF Hydro Control Technology delivered the backbone of
a long-overdue upgrade of Denmarks biggest hydro power plant,
Gudenaacentralen.

Delivered by ASEA Brown Boveri in the 1980s, the plants 3 1.3 MW


Francis turbine generators control system was operational but there
were no spare parts available and no support.

The owner decided on DEIFs DM 400 Hydro solution because of its


comprehensive format: One simple-to-operate controller manages all
turbine and generator controls and protections.

A cost-effective refit increased power


output and changed daily operation from
manual to automatic.
In 2011, DEIF India won the job of retrofitting the Mohammadpur
Power Plant by the Bhimgoda Barrage. Built at the head works of the
Upper Ganga Irrigation Canal, the barrage is 455 m long and sits at the
head of a 23,000 km2 catchment area. The canal system is immense,
consisting of 6,450 km of main canal and branches, providing irrigation
for up to 2,023,000 ha.

First commissioned in 1952 with 2.0 MW turbines, the power plant,


which sits on the main canal, was increasingly in need of an overhaul
of its turbines, generators, switch gear and control systems. DEIF India
supplied a comprehensive and up-to-date turbine generator controller
solution for a new setup featuring three 3.4 MW Kaplan turbine generators and a 5.79 m design head. The first of the three systems were
successfully commissioned in April 2012. Before the retrofit, the Mohammadpur Power Plant was operated with a manual hydraulic governor,
meaning all operations were performed in manual mode.

Reduced Fuel Consumption


Another key feature of the solution fixes the generators at their preferred fuel-optimised power setpoint. If an engine fails, the system will use
the spinning reserve from operating generators until a new generator starts up.

Grid Support

Based on the idea of controlling larger numbers of smaller, decentralised fuel tanks rather than one large central fuel tank, the AFC Plant

Safe Truck Unloading & Tank Levelling


In fuel transfer mode, the system can be pressurised to move fuel from the truck into the tanks. The system automatically monitors the tanks
and stops pumps/valves when all tanks are filled to their maximum capacity.

During refuelling, fuel is levelled between the tanks to equally share fuel between all operating gensets, raising the tanks operating capacity
until the process has been completed.

Maximise Tank Capacity With Intelligent Management


Usually, tank inventory systems automatically stop filling at 80% to avoid problems with fluctuating fuel volume depending on changes in
temperature. Maximising tank inventory intelligently, DEIFs Automatic Fuel Controller solution increases capacity by at least 10% for the same
type of tanks without compromising safety.

Automated Day Tank Filling


The Tank Controller manages the integrated fuel pump and fuel transfers from tanks to the connected generators day tank(s). When integrated
with AGC Plant Management, the genset controller automatically stops fuel transfer to generator if day tank levels do not increase.

Complete Inventory Data


The system handles level inputs in the tanks, including simple resistive measurements and fuel levels determined by pressure. For reading and
comparing the inventory, fuel temperature can also be measured for temperature-independent inventory value just as inventory and volume
can be seen and displayed in actual values.

combined protection, HV breaker and transformer logic controller.

The controller handles all electrical and temperature protections and


features status and alarm handling. Because all relevant data and
statuses are available with TCP/IP communication, the ATC Plant

Passive Status and Last Time Buy

To accommodate our partners product planning strategies and enable smooth switch-overs to new product lines, DEIF follows an established
End-of-Life Policy (EOL). The EOL Policy applies to DEIF standard genset controller products only and does not cover customised products or
solutions.

Passive Status Phase


Passive Status for standard products are announced at www.deif.com and in data sheets. The Passive Status phase precedes the discontinuation
stages, product development is halted and we advise against further purchases recommending alternative replacement products.

Last Time Buy Notification (LTB)


In connection with termination of serial manufacturing and/or stocking standard products, we endeavour to give a minimum of 12 months
notice to customers who have made a purchase of the product number in question within two previous years. Notifications will advise
customers of Last Time Buy* and Last Shipment Date**. New orders will be Non-Cancellable/Non-Returnable (NCNR). In connection with
Last Time Buy notifications, we advise customers of compatible replacement products.

*Last Time Buy = Final order date.

DEIF follows a comprehensive Spare Part Policy and aims to maintain stocks of critical wear & tear parts for a minimum period of 36 months
following the LTB date.

Purchase orders received after the LTB date are classified as spare part orders and subject to component availability and manufacturing capacity.

To avoid installation delays and downtime on site, prior to delivery or commissioning clients want to make sure that equipment operates as
intended and verify that all specifications and contractual requirements have been met.

Equipment or components that fail to meet with specifications or contractual requirements can result in contractual penalties or projects
running out of budget, and catching failures and identifying flaws early in the acceptance process eliminates repetitive later-stage reviews.

DEIF performs independent verification and certification factory acceptance test (FAT) services and supports your project with extensive supply
chain services to ensure the safety of your employees and the proven quality of your factory equipment and components.

HALT Testing
HALT is an abbreviation for Highly Accelerated Life Testing. The test is performed by subjecting the test object to extreme stress until it fails,
including temperature cycling, vibration and repetitive shock, power margining and power cycling.

Unlike type test findings and recommended limits for products when in operation, the objective of the HALT test is to accelerate the time-tofailure and identify the weakest part of a construction for improved design and manufacturing.

The limits applied during the HALT test do not directly indicate the life expectancy of a product in normal operation but the robustness of the
product in question.

With marine standards applied across the board and more than eight decades of expertise in robust hardware design, DEIF products set a
market-leading quality bar in the industry.

For security reasons, marine electronics are subject to tight regulations and test requirements to ensure reliable operation without interruption in
hostile environments and under extreme conditions. To withstand vibrations, salt mist and maximum and minimum temperatures, for instance,
DEIF hardware is built and tried for shock resistance and to meet and surpass EMC immunity demands.

We subject all our products Diesel, Gas and Hydro to the same tests and the same rigid quality standards.
