Introduction
The inquiry f o r a s p e c i f i c g e a r with t h e given b a s i c d a t a of power and
speed also includes numerous a d d i t i o n a l parameters such a s climate, surrounding conditions, s p e c i f i c a t i o n s of t h e end user, main contractor and
turbcmachinery manufacturer. The general s p e c i f i c a t i o n s of ISO, API,
AGMA, etc., a r e used a s guidelines.
These s p e c i f i c a t i o n s very o f t e n do not favour an optimised s i z i n g of t h e
gear. Compromises have t o be proposed and, by making a few exceptions to
t h e received s p e c i f i c a t i o n s , a smaller, cheaper and also more r e l i a b l e
g e a r can be quoted.
MAAG has, with t h e enlarged turbo gear program, a m p l e t e series

allowing an o p t h i s a t i o n f r m both t h e technical and m e r c i a l points of


view.

The c o r r e s p n d i n g diagram Fig. 4 shows t h a t it is not always obvious


which type is more convenient.
I n o r d e r to optimise the GB-series, Mark I and Mark I1 have been
introduced with e n l a r q d casing width f o r a l a r g e r g e a r f a c e width or to
allow space f o r t h e t h r u s t collar. Fig. 5.
The GN-series can be adjusted i n a s i m i l a r way. See Fig. 6,7,8. F o r
l a r g e r g e a r s it is d e s i r a b l e to also vary t h e c e n t e r distance. Therefore
t h e c a s t i n g p a t t e r n s of t h e casings of t h e CO and GS-types have t h i s
f e a t u r e . See Fig. 9.

A l l these variables are useful t o propose a gear design with adequate

safety f a c t o r s with respect t o the toothing, t h e bearings, t h e c r i t i c a l


speed, and the coupling design.
Technical Details
1 . l . 1 Rotating Elements

With over 70 years of experience i n toothing design MAAG has accumulated


the know-how which, for each case, allows the design of t h e optimal toothing, the adequate q u a l i t y standard and t h e general manufacture of the
gear so a s t o obtain a trouble-free, r e l i a b l e service throughout the
e n t i r e l i f e of the gear. I n the t a b l e given i n Fig. 10 a canparison is
shown between t h e toothing q u a l i t y according t o AGMA and according t o
MAAG

Above a pitch l i n e velocity of approx. 1 2 0 4 s t h e scoring factor is of


increasing importance. As the most r e n t API specification does not
consider this c r i t e r i a , MAAG may request, i n c e r t a i n cases an exception
t o the API tooth layout where the pitch l i n e velocity exeeds t h i s value.
Fig. 11 shows t h e r e l a t i o n between M G and API design c r i t e r i a .
The use of standardized s h a f t ends according t o ISO and Nema, helps t o
minimise the engineering work, and t h e a u n t of special t o o l s required,
and s i m p l i f i e s t h e q u a l i t y assurance procedure.
1 . l . 2 Bear inus
The design and layout of the w h i t e m e t a l lined bearings is based on our

own test stand r e s u l t s a s w e l l a s our experience. Depending on the speed,


2 o r 3, 4 lobe r a d i a l bearings a r e selected. For high speed applications,
t i l t i n g pad r a d i a l bearings a r e provided.
The figures f 2, 13, 1 4 , 15, 16 show t h e various bearing designs and
combinations with the a x i a l t h r u s t bearing.

c a s t i r o n with t h e same c a s t i n g p a t t e r n is also p s s i b l e . A welded casing


design can be provided on request f o r s i n g l e stage gears but is normally
supplied f o r m u l t i p l e stage or special gears. C m e r c i a l optimization may
lead to e i t h e r solution. The use of bearing caps f o r securing t h e
bearings to t h e c a s i n g s provides t h e advantages of:

1.1.4 Lubricating O i l Requirement and t h e Lubricating O i l System


The o i l requirement for t h e l u b r i c a t i o n and cooling of t h e bearings and
toothing is c a l c u l a t e d by a canputer program. The heat load d i s t r i b u t i o n
f o r one case is shown i n Fig. 17. The l u b e o i l system f o r t h e gear is i n
most cases d i n e d with t h a t of t h e d r i v i n g or driven machine.
The use of s y n t h e t i c o i l s has shown p o s i t i v e r e s u l t s . However t h e , as y e t

unknown, f a c t o r s of humidity absorbtion and chemical aggressivness


towards the bearing m e t a l or seal r i n g s (also i n d i n a t i o n with t h e
m e d i u m s of the compressors or pumps) r e q u i r e t h a t f u r t h e r extensive
t e s t i n g be conducted. Mineral o i l s are t h e r e f o r e used i n all cases where
these influences a r e not predictable.
1 .I .5 Instrumentation
The autcanatic supervision o f turbanachinery, by means of instrumentation
a s s p e c i f i e d by t h e end user or t h e main c o n t r a c t o r , has become an
i n t e g r a l part of manufacturing a t MAAG.
The requirement, of e i t h e r d i r e c t and/or remote, measurement of t h e o i l

temperature and v i b r a t i o n of r o t o r s can be f u l l f i l l e d for all gear types.

For optimization in this field we consider two main criteria which are:

the use of as few measuring points as possible, i.e. only those which
influence the running sequence of the installation
the use of instruments mounted f r m outside, to improve servicability.

These criteria help to reduce both the initial capitalisation costs as


well as the operational service costs.
1.1.5.1

Thermcmeters for ~irectMeasurement (see Fig. 18)


As the temperature range, of 20" C to 120" C. in gears is relatively
narrow, the simplest and cheapest direct temperature measurement system,
the mercury type thermcmeter, is both adequate and sufficient. The more
sophisticated dial type themometer, as specified by API, with a very
large temperature measurment range is many times more expensive and
therefore not cost effective.

1.1.5.2 Temperature Measuranent Devices for Remote Monitorinq


Resistance Temperature Detector (RTD's) or Thermocouples (TC's) with a
temperature measurement range of -220" C to +850 C are used for remote
temperature monitoring of the gear box.
The advantages of IITD's are:
accuracy, stability, exchangeability
lower system costs
- safety (positive.temperature coefficient)
- area measurement possible

Advantages of TC's:
- not sensitive to vibration
- small dimension (important for tilting pad bearings)
- short response time (point measurement)
The possible applications of FCCD's and X's (simplex and duplex types) are
shown in Fig. 19, 20, 21, 22, 23.

S h a f t Vibration Measurement
P r e s e n t l y s h a f t v i b r a t i o n measurements a r e made with non-contacting
probes. The pickups of t h e various s u p p l i e r s are made according to t h e
same standards and are t h e r e f o r e interchangable. I t seems t h a t t h e eddyc u r r e n t p r i n c i p l e is t h e most s u i t a b l e , as it allows t h e monitoring of
s h a f t s o f any electrical conducting material and is not influenced by o i l
or g a s between t h e pick-up and t h e s u r f a c e to be scanned.
S p e c i a l c a r e has to be given to t h e mechanical runout during t h e manufat u r e of t h e s h a f t s . NAAG uses a s p e c i a l protection a f t e r t h e s h a f t
reference s u r f a c e s are ground. The electrical runout is influenced by
t h e p r o p e r t i e s of t h e material. The demagnetisation or o t h e r treatment of
t h e measured s u r f a c e is e a s i e r when t h e s u r f a c e is arranged according t o
Figure 24. The s e r v i c a b i l i t y of the measured s u r f a c e is considerably
increased by t h i s design.
1.1.5.4

Axial P i c k m

- The

a x i a l displacement measuring p r i n c i p l e is t h e same a s f o r the s h a f t


v i b r a t i o n measurement.

- A Key-Phaser

is used to show the t o r s i o n behaviour of t h e s h a f t system.

Both instruments can be arranged on t h e same s h a f t end. See Fig. 3 and 2.


1.1.5.5 Casing Vibration Measurment
Acceleraneters are used far the monitoring o f t h e tooth and s h a f t requency and have been found to be a r e l i a b l e measuring instruments. A t a
l o w a d d i t i o n a l cost, it is mounted on t h e o u t s i d e of t h e casing where
space is always a v a i l a b l e .

The i n t e r p r e t a t i o n of t h e received s i g n a l s is n o t always e a s y , a s t h e


values may be influenced by t h e s t r u c t u r e on which t h e instrument is
mounted.
1.1.5.6

The Explosion P r o t e c t i o n of t h e Instrumentation


P r o t e c t i o n is required f o r e l e c t r i c a l equipnent and wiring, f o r all

v o l t a g e s , i n l o c a t i o n s where f i r e or explosion hazards may e x i s t due to


f l m a b l e g a s e s or vapors, flannnable l i q u i d s or rombustible d u s t .
I n o r d e r to equip t h e g e a r instrumentation with t h e correct p r o t e c t i o n
t h e required standard should be i n d i c a t e d by the end user and/or t h e main
c o n t r a c t o r , i.e. Class I , Division I , Group A - D, T 1 - 6 .
The "Class" i n d i c a t e s t h e hazardous l o c a t i o n .
The "Division" i n d i c a t e s t h e frequency o f exposure to flammable material.
The "Group" i n d i c a t e s t h e kind of flammable material and t h e "T 1 - 6"
i n d i c a t e s t h e i g n i t i o n temperature i n a range from 450C to 8 5 ' ~ .
Taking i n t o account t h e very l a r g e v a r i e t y of standards NEC (USA), CSA
(Canada) and CENELEC (mainly i n Europe), MAAG worked o u t a p r e f e r r e d and
p o s s i b l e explosion p r o t e c t i o n for instruments on g e a r s , Fig. 25 f o r NEC
and Fig. 26 f o r CENELEC. For d i v i s i o n I w e recommend t h e use o f ZenerDiodes i n o r d e r t o make t h e system i n t r i n s i c a l l y s a f e . I n this way
excessive costs f o r flameproof a p p l i c a t i o n s can be avoided f o r t h e same
s a f e t y l e v e l (API 670 s t a n d a r d ) , see Fig. 27 and 28. The MAAG q u a l i t y
assurance program h a s determined 8 MAAG standards i n o r d e r to cover all
a p p l i c a b l e electrical s a f e t y codes, see Fig. 29-35.

The l a y o u t criteria for the toothing, bearings, instruments, and lube oil
system a r e t h e same as f o r s i n g l e s t a g e gears. The t w o s t a g e gear
s o l u t i o n is o n l y s e l e c t e d i n t h e cases where t h e p r i c e optimization of
t h e coupled machines g i v e s an advantage. Additional f r e e s h a f t ends can
be used t o d r i v e o t h e r a u x i l l i a r i e s . For g a s t u r b i n e s , i n t e g r a t e d t w o
s t a g e g e a r s , covering 50 and 60 c y c l e g e n e r a t o r speeds, can be designed
i n such a way

t h a t only one s t a g e h a s to be a l t e r e d i n o r d e r to provide

t h e o t h e r speed.

Planetary Gears
Fig. 37 s b w s t h e increased g e a r r a t i o range of t h e p l a n e t a r y gear.
Further advantages a r e t h e c o a x i a l arrangement, t h e compactness, and the
small i n t e r i a .
The reason t h a t planetary g e a r s a r e used r e l a t i v e l y infrequently i n t h e
t u r b o machinery f i e l d is the l i m i t e d speed of the l o w speed side. Further
disavantages of planetary g e a r s are: t h e p l a n e t bearing temperature can
not be measured, i n c a s e of the PU type; lower e f f i c i e n c y ; t h e higher
noise, i f the annulus g e a r t e e t h a r e not ground; and f i n a l l y , t h e higher
p r i c e f o r i n d i v i d u a l production. However p l a n e t a r y g e a r s are very
succesful for lower s p d high torque applications. See Fig. 38 of a
v e r t i c a l p l a n e t a r y g e a r on the test bed and Fig, 39 of a planetary gear
between water t u r b i n e and generator.
For s p e c i a l a p p l i c a t i o n s i.e. g e a r s e t s f o r "gensets" ( l o w speed), an
i n t e g r a t e d design with optimised layout ( e l i m i n a t i o n of t h e high speed
bearing) is possible. Improved e f f i c i e n c i e s canpared w i t h p a r a l l e l s h a f t
g e a r s and lower o v e r a l l costs due t o smaller p a r t s can be achieved with a
p l a n e t a r y g e a r s o l u t i o n . Fig. 40 shows t h e g e a r with s h a f t between a g a s
t u r b i n e and sun pinion. Fig. 41 shows a t w o s t a g e p l a n e t a r y gear between

a g a s t u r b i n e and g e n e r a t o r and Fig. 42 a two s t a g e p l a n e t a r y g e a r with


t h e f l e x p i n design.

System Design
MAAG considers a s t h e main goal of t h e system d e s i g n t o f i n d , for each

a p p l i c a t i o n , a r e l i a b l e s o l u t i o n a t reasonable costs. You, o u r customer

feel t h e p u l s e of l i f e , the dreams f o r new products, t h e requirements of


new energy and t h e d e s i r e f o r more s a f t e y . F e a s i b i l i t y s t u d i e s have to be
made and a t t h i s p o i n t w e a r e i n a p o s i t i o n to assist you f i r s t . The
optimization of t h e modem t u r b o machinery layout should be coordinated
with a l a r g e v a r i e t y of g e a r o p t i o n s i n o r d e r to f i n d t h e highest eff i c i e n c y , and t h e e a s i e s t maintenance, a t reasonable costs. Fig. 43,44.

The MAAG quality assurance program is the umbrella that protects the
customer against many kinds of perils. As an attachment to this paper,
sane examples of test plans used for turbo gears are provided. These
take into consideration the various specifications such as A m , API, DIN
etc., see Fig. 45, 46, 47.
