Intro to EL-type Mill


The EL-type mill has its roots in the industrial revolution and very early pulverized coal firing. The EL-type mill employs the ball/race concept for grinding coal. A rotating race drives the balls and a stationary race applies grinding force. The Fuller Company created some of the early ball-race mill concepts in early 1900s. The mill series really started with the A-type mill and then progressed to the E-type mill. The A-type mill was designed and built by Fuller-Lehigh around 1917. Fuller-Lehigh continued with the ball race concept through the B, C, D and E type mills. Many were sold to Babcock and Wilcox (B&W) for pulverized coal fired boilers. In the 1950s, B&W bought the E-type mill design and started their own production. B&W made an improvement to the E-type mill to create the EL-type mill in the late 1950s. The ball race concept was retained, but the throat geometry and classifier were improved. The improvement increased the performance of the E-type mill by 25%. Many operating E-type mills were converted to the EL-type. The EL-type mill declined in popularity as boiler size rapidly increased in the 1960s. The ball race concept has vibration and mechanical limitations in very large sizes. The Cyclone firing scheme that did not require pulverizers also became popular for B&W boilers. B&W made one last effort in the ball race concept in the late 1960s. The Counter Rotating (CR) Type ball race mill was designed. It did not work well and the entire concept was dropped in favor of the roll/ring MPS Type mill. There are many E and EL-type mills still acceptably operating in the USA. The mill has particular advantages and disadvantages over competing mill types. In its day, the low height gave an advantage of lower boiler setting heights. The mill is compact and serviced from just one side, an advantage in plant layout. The grinding zone is the main advantage and disadvantage. It has no rollers, bearings or machinery to service, which avoids the inherent possibility of failures. However, it does not effectively use the wear materials. The grinding components of a large EL-type mill weigh 15,000 lb when new and perhaps 10,000 lb when worn. Almost two thirds of the wear material is scrapped. Still, the EL-type mill remains a workhorse in power plants across the USA.

Alstom Service and Distribution Centers


Alstoms Service Center network, strategically located across the country, can provide emergency component repairs, parts, complete component overhauls, custom fabrications, and cost saving inventory management programs for both our fleet and non fleet equipment.

Rebuilding
Complete disassembly and inspection of a component takes place. Worn out parts are replaced and components repaired. The components are rebuilt to strict procedures and tolerances. Upgrades to components can be included.

Restock
Once a rebuild is completed the component is placed in the customers exclusive stock inventory at a Regional Service Center nearest the plant.

Rebuilt components are returned to a customer when needed to replace a similar component requiring service. The replaced component is then sent back to the Service Center for rebuilding and to continue the process. Rebuilding is an economical alternative to buying new equipment. Rebuilt equipment is kept at an Alstom location until needed freeing up plant storage space. The process eliminates down time waiting for a component to be rebuilt and placed back in service.

Rebuild/Repair Services
Yoke Repairs
The Yokes in an EL-type mill take a beating, but fortunately, they are repairable and rarely need replacement. Alstom reconditions all yoke sizes and styles. Alstom weld repairs, hard surfaces, machines and re-bushes the yoke back to as new condition. The fit between the main shaft and the yoke is critical to long and reliable shaft life. A rebuilt yoke has a standard machined bushing taper. The yoke must be hand fit to the main shaft during assembly. As an alternative, Alstom offers fitting and bluing to mate the yoke to the main shaft. See the Rotating Assemblies section for this service.

Air Seal Repairs


Air seals are critical to contain the hot primary air within the mill and prevent dusty hot air from contaminating the mill gearbox. They also reduce heat transfer into the gearbox. If your gearbox oil is running hot or contaminated, the air seal may need replacement and repair. Alstom can repair the air seal for the EL 64, 70 and 76 mills with new bronze inserts saving substantial cost over replacement. If the top of the air seal is worn or damaged, Alstom can cut off the damage and weld in a new seal carrier and save the housing.

Rotating Assemblies
The mill rebuild schedule is tight and you are worried about blue fitting the yoke and gear center in an uncontrolled environment. It has to be done correctly for long shaft life and reliability, but the schedule must be met. A ready to run rotating assembly is the answer. Alstom will inspect, repair and rebuild your spare yoke, gear center and other parts or supply new ones. A new high quality shaft will be made and fit blue to the yoke and gear center. Run outs of the mounting faces are checked and cut if needed.

Bearing Plate Repairs


Bearing Plates wear from rejects rubbing on the top surface. Usually, Bearing Plates are repaired using inserts to replace the worn material. In rare cases, a Bearing Plates is damaged beyond repair and a new one is required. Alstom offers the original cast iron material and an improved steel Bearing Plate for popular mill and shaft sizes.

Gear Casing Rebuilds


Replacement of the EL gear case with a new component can be a very expensive and lead time intensive task. While Alstom can supply new gear casings, we have developed a rebuild process for restoring EL gear cases to original specifications without compromising the quality or structural integrity of the component.

Pinion Rebuilds
Alstom power has the capability of rebuilding your EL 64, 70 and EL 76 Pinion Assemblies. The Pinion Assemblies can be rebuilt individually or as a sub-component of the lower half of the EL mill.

Gearbox Overhauls
The EL-type gearbox is a well designed, and built machine. It will provide decades of reliable service when properly assembled, maintained and operated. The bearings and gears have very high calculated lives and design factors. The time between rebuilds depends mostly on operation. A properly loaded mill will run much longer than low or dry operation. Foreign material causes high shock loads that can damage the gearbox and shorten its life. Alstom has all the parts and services to put the gearbox back to original condition or improve the equipment for todays demands. Alstom has the capability of rebuilding the full lower half of the EL mill as a single unit or the individual sub-components depending on the customer preference.

Upgrades for EL-type Mills


Alstom continues to design and develop ELtype products that will meet the changing needs of our customers. Our performance upgrades can help when looking at fuel switching and the changing Environmental regulations. They include solutions to increase your mill capacity, improve fineness and offer better fineness control. Our availability upgrades provide longer wear life, reduce maintenance costs, eliminate a number of mechanical problems and improve the overall reliability of your mill.

EL Mill Conversion
The various EL pulverizers are very similar in design and size. An EL 64 can be converted to a EL 70 and an EL70 can be converted to an EL76 while retaining much of the original pulverizer system. Alstom has done conversions and saved PA fans, PA fan motors, mill motors, mill gearbox, mill turret, mill feeder, pulverized coal piping and burners. Typically the mill housing, grinding rings and yoke require replacement and it is recommended that the gearbox be overhauled during conversion.

Performance Upgrades
The following upgrades are available for the EL 64, 70 and 76 mills. Typically, the upgrades install directly into the mill with very little modification. While some companies guess at flow characteristics, estimate velocities, and ignore particle loading, Alstom mathematically models the pulverizer and scientifically designs components for better performance. Upgrade options include:

Spring Bolt Upgrade


Spring Bolts apply load to the grinding ring through the dual purpose springs. They also locate the grinding ring and prevent its rotation. Proper spring setting improves mill operation. Therefore, ease of adjustment is critical. Alstom offers an upgraded spring bolt that includes ACME threads with an optional split adjusting nut and a sealed spring bolt assembly. The ACME thread is coarser and wider than the original design which prevents coal from building up on the thread surface. The split adjusting nut cleans the thread as it is tightened on the shaft. The seal prevents contamination, reduce shaft wear and keep dust out.

Heavy Duty Springs


High moisture coal tends to accumulate in the mill. The bed of coal on the bottom ring gets deep and the balls ride over it. The springs are compressed more than usual and they are highly stressed. In addition, the balls are no longer securely held in the top race and are not under control. This can result in the balls riding out of the track. The solution is the heavy-duty spring.

Thermal Barrier Coating for Bottom Ring


The ball race mill was never intended for high moisture coals. The high moisture demands high temperature air to the mill to properly dry the coal. The hot air and wet coal create cracking problems for the bottom grinding ring because very hot air is blowing around the outside while wet coal is pouring over it. The temperature difference across the ring can lead to cracking. Another remedy for this situation is the high temperature ring arrangement. This consists of a two-piece grinding ring and seat. The high temperature arrangement can require major mill and coal pipe modifications due to its greater height.

Clampless Bolt-Thru Housing Liners


The standard design of the EL housing liners utilize two small clamps to help secure the liner to the upper pulverizer housing. These clamps wear over time and can fail allowing the liners to fall into the grinding zone, resulting in severe damage to the pulverizer and emergency shutdown. By using Alstoms bolt through style liners, you eliminate the small housing unit clamps, thus eliminating a potential issue and increasing run time between outages.

Alstom has a better alternative, the Thermal Barrier Coated (TBC) ring. The standard bottom ring has a Ceramic TBC applied to the outside, in the throat, safety band and above the seal ring. The TBC lowers ring differential temperature by 100F or more. It is simple and effective, there is no waiting for special parts and no major mill modifications.

Some liners also use pockets that slide over T bolts. These T bolts are sometimes difficult to position into the pockets. With Alstoms bolt thru liners installation is straight forward and requires less time.

Main Shaft Upgrades


Since most main shaft failures occur in the yoke key slot, Alstom has redesigned the shaft to eliminate this stress point. Alstoms keyless design decreases the shaft fatigue stress by a factor of two and in many cases prevents shaft failure. It does not require any major modifications to the yoke, air seal housing, upper bearings or bearing plate. All keyless shafts can be supplied with the standard VAD (vacuum arc degassed) material or VAR (vacuum arc re-melt) material. Vacuum arc re-melt is an additional step in the manufacturing process that eliminates material impurities. This results in a strong shaft less prone to breaking. VAR is standard for all 8 3/4" shafts. Additionally, for those EL-type 76 mills that run with the original 8" main shaft, Alstom offers an 8 3/4" diameter shaft upgrade. This larger diameter shaft is stronger and helps prevent shaft failure due to the significant forces encountered during normal operation. This upgrade is available with in both standard key or keyless style. All Alstom main shafts are made from high quality, high strength, certified and inspected forgings. The steel is ultra-clean to eliminate inclusions where a crack could start and lead to failure. The forging is heat-treated and material samples are destructively tested to assure the correct material properties. The forging is accurately machined to final dimensions, shot peened in high stress areas for additional fatigue strength, and finally magnetic particle inspection. These are the best main shafts available.

Keyless Shaft Upgrade


Alstom has developed a main shaft design that eliminates the keyway making the shaft twice as strong By precisely mating the shaft to the hub or yoke and seating it firmly with the SuperNut (see upgrade below) the drive torque is transferred without a keyway. Major modifications are not required for this conversion. The original bearings, gear centers, hubs and yokes are used, although the yoke bushings must be replaced.

SuperNut Upgrade
The Alstom Supernut upgrade was designed to allow the removal of the keyway in the shaft taper area, the weakest part of the shaft, where most shaft failures occur. Other bonuses of the Supernut include repeatable installation force, and are much safer to install, since you will not need to slug on a hex nut, which can be dangerous, and of unknown force. The SuperNut uses many smaller bolts to produce the seating force. The yoke is not heated and the nut is not hammered Force is accurately applied by torquing the smaller bolts a simple one-man job. The shaft seating force of the SuperNut is greater than the heating method resulting in a better assembly.

Additionally, with the SuperNut upgrade the yoke can still be pulled from the shaft after years of service. Alstom has removed yokes for repair and has reused the SuperNut without difficultly.

Special Tools
Yoke removal can be a challenge for the maintenance crew. The geometry of the shaft and yoke bore is known as a locking taper. When the taper angle is below 7 degrees, the parts will self-lock together. With very good contact between the mating parts, it is very difficult to pull them apart. The Alstom yoke puller makes this task easier. With a 150-ton ram (supplied by user), the yoke can be pulled from the shaft. With the yoke loose from the shaft, lifting and removal become the next chore. Rigging and drifting are time consuming. Alstoms yoke handling fixture speeds the task. Designed for low height, it fits through the mill door and on to the yoke. Slots for a forklift speed the lifting and transport.

Materials
Alstoms grinding ring and ball castings are made from the highest quality alloy castings for long life. Years of experience in the design and manufacture of pulverizers gives Alstom the capability to supply these castings. The power industry has settled on two preferred materials for NiHard and High Chrome. NiHard is a nickel alloy casting and not as popular as it once was. High Chrome is a 20% chromium alloy casting and is almost used exclusively.
