1.- PURPOSE
The Flix CHLOROMETHANE plant is designed for the production of 80 tonnes/day of methanol-derived halogenated solvents, specifically chloroform and methylene chloride. The raw materials used in this process are chlorine (105 /day) and methanol (25 t/day). Carbon tetrachloride (8-10 t/day) and 30% hydrochloric acid (80 t/day) are also produced as residual products.

2.1.1 Reaction System 2.1.1.1 Methanol Hydrochlorination In the methanol hydrochlorination system, the reaction of methanol with hydrogen chloride in the presence of a catalyst to produce methyl chloride is represented by the following equation: CH3OH + HCl -------------> CH3Cl + H2O The catalyst used in hydrochlorination is gamma alumina. 2.1.1.2 Methanol Supply System The methanol supply system consists of a methanol vaporiser (I-1101) and a methanol reheater (I-1102). The vaporised methanol is fed into the methanol re-heater, I-1102, where it is reheated to 180205 C by the recirculation of thermal oil. 2.1.1.3 Hydrogen Chloride Supply System The hydrogen chloride supply system consists of a hydrogen chloride re-heater (I-1103) and a hydrogen chloride absorption column (C-1106). The hydrogen chloride generated in the chlorination reactor, R-1201, is sent to the hydrochlorination stage, passing through the heat exchanger I-1109. One part of the hydrogen chloride passes through I-1103, where it is heated to 180-205 C, the same as the methanol, to prevent corrosion. The remaining hydrogen chloride is sent to the HCl absorption column, C1106, to produce hydrochloric acid at between 21% and 30%. The hydrochloric acid produced is sent to TK1101, the hydrochloric acid collector tank, which is then sent to the storage section 4400 by pump B-1105. 2.1.1.4 Reactor and Thermal Oil System This section consists of the hydrochlorination reactor (R-1101) and a thermal oil circulation system. The reactor tubes are full of the catalyst. The reheated hydrogen chloride and methanol are mixed just before entering the hydrochlorinator R-1101 and supply it.
The methanol reacts with the hydrogen chloride on the surface of the catalyst, producing methyl chloride and generating water, in accordance with the abovementioned reaction. The thermal oil passes through the thermal oil cooler, I-2501, through the casing of the hydrochlorinator R-1101 to eliminate the heat from the reaction and to control the reaction temperature (max. 300 C) and through the two reheaters I-1102 and I-1103, where it is used as a source of heat. The start-up heater, H-2501, is only used in the stoppages to keep the oil hot or to heat itself if it has cooled. The reactor effluent, methyl chloride and water together with small amounts of methanol and hydrogen chloride that have not reacted, are sent to the CH3Cl purification system. 2.1.2 CH3Cl Purification System This system consists of a gas cooler (I-1104), a water washer (C-1101), a soda washer (C1102) and three drying columns (C-1103 / C-1104 / C-1105). 2.1.2.1 Gas Cooler and Water Washer The gas effluent from the reactor is cooled to approximately 30 C in the gas cooler I-1104 with cooling water, mostly condensed by the water generated and the methanol and hydrogen chloride that has not reacted. The gases are sent through the bottom of the water washer C1101, where the uncondensed hydrogen chloride and methanol are eliminated. The bottom, diluted waste hydrochloric acid, is sent to effluent treatment by means of pump B-1101, together with the waste caustic soda from the washer C-1102. 2.1.2.2 Caustic Soda Washer The gas from the head of the water washer is sent to the bottom of the caustic soda washer C1102, where it is washed with diluted soda solution to eliminate the acid, cooling to approx. 18 C, to save on sulphuric acid consumption. From there, it is sent to the NaOH drop separator, which also serves to save on sulphuric acid consumption. The 40% MEG circulates through the soda washer cooler I-1105, in the recirculation system. The bottom of the column, waste caustic soda, is sent to the effluent treatment system by means of pump B-1102. 2.1.2.3 Drying Column The drying system consists of three columns (C-1103 / C-1104 / C-1105), three coolers (I1106 / I-1107 / I-1108) and four pumps (B-1103-1-2-3-s). Each one of these columns has a cooling system for the sulphuric acid in circulation. The NaOH drip separator, S-1101, is supplied by the bottom of the first drying column, C1103, then passes to the second, C-1104, and finally the third, C-1105 to eliminate water, then being sent to the methyl chloride condensation system through the sulphuric drip separator, S1102. The three towers require a graduation of the H2SO4 richness, maintaining a minimum concentration of 92% in column C-1105, feeding 96% sulphuric acid into it to eliminate the water completely. The sulphuric acid from C-1105 passes by overflow to C-1104 and then
also by overflow to C-1103. The waste sulphuric acid is extracted from the bottom of C-1103 and is sent to effluent treatment. The methyl chloride gas from C-1105 is sent to the CH3Cl condensation system after passing through the sulphuric acid drip separator. 2.1.3 CH3Cl Condensation System The system consists of a CH3Cl pre-cooler (I-1109), a CH3Cl condenser (I-1110) and a CH3Cl receptor tank (D-1101). 2.1.3.1 CH3Cl Pre-cooler To save energy in cooling, the CH3Cl gas is cooled in the CH3Cl pre-cooler, I-1109, before entering the CH3Cl condenser, I-1110. The CH3Cl exchanges heat with the cold HCl gas in column C-1201, condensing some of the CH3Cl. 2.1.3.2 CH3Cl Condenser, Receptor Tank and Pump The CH3Cl is fed into the CH3Cl condenser, I-1110, where it is cooled, condensed and subcooled to under -20 C to prevent losses of CH3Cl. Cooling liquid (R-22) circulates through the casing of I-1110. The methyl chloride leaving the condenser passes on to the methyl chloride receptor tank, D-1101. 2.1.4 Interrelation with the Rest of the Plant
The chlorination section provides hydrogen chloride, from D-1205 (column C-1201 reflow ball), to the hydrochlorination section. Also, the excess hydrogen chloride goes to the acid absorption column, C-1106. Furthermore, the hydrochlorination provides methyl chloride to the chlorination section before passing through I-1111 (methyl chloride heater) and storage in D-1201 (storage tank for methyl chloride to the reactor). This is indirectly related to the thermal oil circuit through the thermal oil cooler, I-2501. It is also used in the cooling of the pumps in the thermal oil closed circuit B-2501-1/S. There is a cooling group that cools the I-1110 (methyl chloride condenser) and I-1205 (condenser of column C-1201, HCl distiller), in the chlorination section. The methanol (CH3OH) has two tanks (TK-3101-1/2) with pumps (B-3102-1/S) to supply the process. The plant has a tank (TK-5201) for 98% sulphuric acid connected to a line with a pump to unload the tanker trucks. There are three supply pumps (B-5202-1/2/3) which supply the drying column C-1105.
The sulphuric acid from the bottom of C-1103 is sent to TK-6201 for regeneration. In column C-1106, 21-30% hydrochloric acid is produced which, by means of a pump, is sent to the storage tank (TK-4401) to be sent next to the dicalcium phosphate plant. 2.2 Chlorination Section The chlorination section produces chloromethanes (methylene chloride, chloroform and carbon tetrachloride) by means of chlorination of liquid phase methyl chloride. To explain how this section works, it has been divided into three systems: 1.- Chlorination reaction section. 2.- HCl and CH3Cl recovery system. 3.- CH2Cl2 and CHCl3 rectification system. 2.2.1 Chlorination Reaction System 2.2.1.1 Methyl Chloride Chlorination In the reaction system, the methyl chloride reacts with the chlorine in the presence of a catalyst to produce methylene chloride, chloroform and carbon tetrachloride, in accordance with the following reactions: CH3Cl + Cl2 -----> CH2Cl2 + HCl CH2Cl2 + Cl2 -----> CHCl3 + HCl CHCl3 + Cl2 ------> CCl4 + HCl The reactions occur using azobisisobutyronitrile (AIBN) as an initiator. 2.2.1.2 Process Description The methyl chloride is supplied from D-1101 passing through the CH3Cl heater I-1111 to D1201. The recycled methyl chloride passes through D-1206 and is then supplied to D-1201. The methyl chloride D-1201 is pressurised to approx. 35 kg/cm2 by means of pump B-1201 and is supplied to the methyl chloride filter, F-1201, where the iron impurities are eliminated. The filter output liquid current enters the line mixer M-1201. Also, the recycled liquid methylene chloride that passes through D-1203 is pressurised to approximately 35 kg/cm2 by means of pump B-1204 and is supplied to the line mixer M1201.
The methyl chloride and methylene chloride mixture enters through the bottom of R-1201 through the distributor ring. The chlorine is supplied from the LIQUID CHLORINE STORAGE plant or the chlorine tank, to the D-1204, being pressurised to up to 35 kg/cm2 by means of pump B-1205 which sends it to I-1202. Once vaporised, the chlorine gas is fed to the bottom of R-1201 through the distributor ring. The catalyst solution is pressurised to up to approximately 30 kg/cm2 and is sent to R-1201 by two routes: half the solution is fed to the methyl chloride line with a constant flow, entering the bottom of R-1201 through the distributor ring and the rest is supplied directly to R-1201, dissolving in the reactor chloromethanes. The total amount of catalyst solution added is determined by the chlorine flow and controlled by B-1207-1/2/S with a variable speed motor. The liquid effluent from the reactors contains methyl chloride, methylene chloride, chloroform and carbon tetrachloride and the sub-product hydrogen chloride and is sent to the hydrogen chloride column C-1201. The effluent gas from the reactor that contains hydrogen chloride, methyl chloride and methylene chloride leaves from the heads of the reactor and is supplied to the chlorinator partial condenser, I-1203, where it is cooled to approx. 40 C and partially condensed. The effluent from I-1203 is separated into two parts: the liquid returns to the bottom of reactor R-1201 by gravity; the gas is fed to the hydrogen chloride column. 2.2.1.3 Catalyst Preparation System The TK-1201 is first filled with methylene chloride, later adding the solid catalyst to prepare a 5% AIBN solution. The catalyst is dissolved evenly by recirculation of the solution with B-1206. The TK-1201 solution is transferred to TK-1202 through the same pump. TK-1201 is refilled with methylene chloride in the same amount to dissolve the remaining catalyst in the deposit. The solution goes to TK-1202. The TK-1202 solution is homogenised by recirculation with B1206. The catalyst solution must always be below +5 C to prevent decomposition. 2.2.2 HCl and CH3Cl Recovery System 2.2.2.1 Hydrogen Chloride Column In the hydrogen chloride column, C-1202, the chloromethanes produced from the hydrogen chloride are separated. The gas current leaving I-1203 enters the hydrogen chloride column in plate no. 45. The liquid from the reactor enters plate no. 50. The column C-1202 operates at a pressure of 12 kg/cm2. The amount of heat supplied by the re-boiler I-1204 is determined by the flow of steam.
One part of the steam from the heads condenses in I-1205, to then pass to the reflow ball, D1205. The condenser of the HCl distillation column, I-1205, is cooled with R-22. The condensed product is returned, by means of B-1208, to the top of C-1201. The liquid at the bottom of column C-1201 that contains methylene chloride, chloroform, carbon tetrachloride and methyl chloride that has not reacted is fed to the methyl chloride column, C-1202, by pressure difference, through filter F-1203. 2.2.2.2 Methyl Chloride Column In the methyl chloride column, C1202, the methyl chloride that has not reacted is separated from the crude product that contains methylene chloride, chloroform and carbon tetrachloride. The C-1201 operates at a pressure between 5.5 kg/cm2g and 7.0 kg/cm2g. The liquid current from the bottom of C-1201 enters the column through plate no. 19. The heat load from re-boiler I-1206 is determined by the steam flow. The steam of the column heads condenses in I-1207, the methyl chloride column condenser. The condensed product is sent to the methyl chloride reflow ball, D-1206. The condenser I1207 is cooled with cooling water. One part of the condensed product returns as reflow to the head of C-1202. The rest of the condensed product, recycled methyl chloride, is sent to D1201. The amount of recycled methyl chloride is determined by the level of reflow ball D1206. The recycled methyl chloride is dried with calcium chloride in D-1207. The bottom of column C-1202 that contains methylene chloride, chloroform and carbon tetrachloride passes, by pressure difference, to the crude thermal recoverer, I-1208, to the crude cooler, I-1209 and from here to the crude ball, D-1208, The flow of this current is determined by the level of liquid at the bottom of C-1202. 2.2.3 CH2Cl2 and CH3Cl Rectification System 2.2.3.1 Methylene Chloride Column The crude product is fed by means of B-1210 to the methylene chloride column, C-1203. In the methylene chloride column, C-1203, the methylene chloride is separated from the crude product that contains chloroform and carbon tetrachloride. The supply from D-1208 enters plate no. 48 of C-1203. The heat load of the re-boiler I-1211 is determined by the flow of steam. The steam from the head of C-1203 is condensed in the methylene chloride column condenser, I-1212, by means of cooling water and passes on to the methylene chloride reflow ball, D-1210. Part of the liquid from D-1210 is sent as reflow to the top of C-1203. The reflow ratio is determined by the level of liquid in D-1210. The rest of the condensed product,
recycled methylene chloride, is sent to the methylene chloride recycling tank, D-1203, after passing through the methylene chloride recycling cooler, I-1214. The methylene chloride is extracted in liquid phase from the 5th plate of C-1203 and is cooled in I-1215, the methylene chloride product cooler, where it goes to TK-1205-1/2, daily methylene chloride tanks. The bottom of C-1203, which contains chloroform and carbon tetrachloride, is sent to C1204. 2.2.3.2 Chloroform Column In the chloroform column, C-1204, the chloroform is separated from the carbon tetrachloride. The supply, from C-1203, may vary at the entry to the column depending on the chloroform supplied to the reaction. If it is debrominated chlorine, the entry is through plate 80; whereas if the chlorine is not distilled it is fed through plate no. 61 of C-1204. The head load supplied by the re-boiler, I-1216, is determined by the flow of steam, which depends on the amount of liquid fed to C-1204. The steam at the head is condensed in I-1217 by means of cooling water, passing to the reflow ball, D-1212. Part of the condensed product is returned to C-1204 as reflow. A small part of the condensed product is sent to D-1208. The chloroform product is extracted as liquid from plate no. 5 of C-1204; it is cooled with cooling water in I-1219, the chloroform cooler, and is then sent to the daily chloroform tanks, TK-1206-1/2. The crude carbon tetrachloride that contains some chloroform and heavy products is removed from the bottom of C-1204 and is sent by pump B-1205 to the carbon tetrachloride storage section.

2.3 Services 2.3.1 MEG Cooling System to -20 C 2.3.2 R-22 Cooling System to -40 C 2.3.3 Demineralising Lines The chloroform plant has a double installation of water demineralising lines. Their operation is automatic and can treat a flow of 20 m3/h and a production of up to 160 m3 per cycle. Each treatment line consists of a sand filter, a strong cation column and weak anion column. The filtration speed is 10 m/sec. For the regeneration of the lines per 160 m3 production cycle, the following reagents are consumed: 28 % HCl 20 % NaOH
The water in the factory mains system is fed to a sand filter F-2101-1/2. From there, it passes on to the first cation line D-2101-1/2 where the positive saline ions are retained by the line resins through chemical exchange. Next, and in series, this water is fed to a second anion line D-2101-1/2 where the negative saline ions are exchanged and retained by the resins. Finally, neutral water is obtained with a quality of: Max. 12.5 ppm chlorines (10 ppm normal). Total hardness of 10 ppm as CaCo3.
After a production cycle, the automatic regeneration feeds hydrochloric acid to the cation column and sodium hydroxide to the anion column. The reagents are decanted by pump from the storage tanks and are diluted with water in a mixing chamber before entering the lines. The sand filter is washed against the current with a flow of 40 m3 of factory mains water. This water is sent to the rainwater drains. The saline water from the line regeneration goes to the neutralisation pool, TK-2105, with a capacity of 30 m3, where the hydrochloric acid or caustic soda is added to obtain a neutral pH. From here, it is sent to the rainwater drains by pump B-2106. 2.4 Effluents 2.4.1 Organic Hydrochloric Plant
The bottom of columns C-1101 (aqueous wash) and C-1102 (caustic wash) of the hydrochlorination section are sent to this section for recovery of the hydrochloric acid, methyl chloride and methanol. The bottom of this column is sent to the column C-6101, before reheating in I-6105. The water vapour, methyl chloride and methanol are released from the head, condensed in I6104 and collected in ball D-6101. The uncondensed methyl chloride is sent to the head of the aqueous wash column C-1101. Also, the condensed products from D-6101 are sent partly as reflow to C-6101 and partly to supply the methanol distillation column C-6102. The bottom of C-6101, with a composition of approximately 6% weight of hydrochloric acid, is cooled in I-6105 and sent to the hydrogen chloride absorption column C-1106 through pumps B-6101-1/S. Under normal operation conditions, steam is injected in the bottom of C-6101 at approx. 3.5 kg/cm2g to obtain perfect separation. The column C-6102 separates water at the bottom and methanol at the head which, once condensed in I-6102 and collected in D-6102, is sent partly as reflow to the head of C6102 and partly returned again to the methanol vaporiser, I-1101, by means of pumps B6102-1/S. The thermal load in this column is provided by the re-boiler I-6103 by means of steam at approx 3.5 kg/cm2g. The water at the bottom is released by means of a siphon and is sent to the slop tank, so that the level of this column remains constant. 2.4.2 Sulphuric Acid Regeneration Plant The purpose of the sulphuric acid regeneration plant is to eliminate organic material in the sulphuric acid from the drying columns and concentrate it. The plant is divided into two stages. In the first, which operates at 80 mBar, the organic material is eliminated and the acid is concentrated to approximately 85%. In the second, which operates at 20mBar, the acid is concentrated to approx. 92%. The acid from the drying columns is stored in the TK-6301 from where it is pumped by means of the B-6301-1/S to the regeneration plant. The acid enters the D-6302. A current of N2 also reaches this tank, varying on the plant load. A flash is produced at the tank entry (P = 80 mBar) which, together with the N2 current, eliminates most of the dimethyl ether and the methyl chloride (approximately 95%). The pressure in this stage is controlled by the N2 flow. If the pressure in the stage increases, the N2 input valve is closed. However, this valve is not completely closed
because, for safety reasons, it is important for N2 to circulate constantly, so a minimum flow is ensured. The acid from D-6302 enters the heads of the stripping column C-6301. The N2 together with the dimethyl ether and methyl chloride are sent to the flare through the vacuum pump K-6301-1/S. The C-6301 is the stripping column. The acid diluted with water from D-6302 (max. concentration 60%) enters it at the head and a current of dry N2 (approx. 3 kg/h) enters at the bottom. The N2 produces the stripping of the rest of the dimethyl ether and the methyl chloride that leaves the head with some water. The N2 flow is measured by rotameter and is variable. The N2 current with dimethyl ether, methyl chloride and water vapour goes to the I-6305 condenser. The current at the bottom, approximately 80% sulphuric acid, enters the I-6303 where it is heated with steam at approx. 11.5 bar to 150 C, separating the eliminated water vapour and sulphuric acid with a concentration of approximately 85% in D-6307. The water vapour passes to the condenser I-6306. The sulphuric acid passes on to the 2nd concentration stage in D-6303. From D-6303 the acid enters the column C-6302. The head of this column is connected to the ejector E-6301 which produces the vacuum in the 2nd stage. The acid continues to concentrate in C-6302. The current at the bottom is pumped by B-6303, and passes through the thermal oil heater where it is heated to 180 C and enters D-6305. In D-6305 the water vapour, which enters from the bottom of C-6302, and the sulphuric acid, concentrated to 96%, is separated. The concentrated acid enters the D-6306 where one part overflows to I-6302 and the rest is recycled to the thermal oil heater. The approx. 92% acid that overflows from D-6306 enters I-6302, where is it cooled with water. The acid released from I-6302 finishes cooling in I-6308 with water. It is released at approx. 40 C and enters D-6301 where it drops to atmospheric pressure and is pumped by B-6302-1/S to the storage tank. The steam from the heads of C-6302, together with the steam from the ejector and the D6307 enter the condenser I-6306. The condensed water is sent to D-6304. The steams that are not condensed join the current from the head of C-6301 and go to condenser I-6305. The condensed liquid in I-6305 goes to D-6304 as well as the water used by the vacuum pumps K-6301-1/2, where it is sent to the drains. In order to prevent the build up of carbon in the system, a small amount of nitric acid is continually dosed, which destroys the carbon as it forms.
